    Did you replace the air beed valve (WJN500110), the rear outer port of the filter head? Cos this one used to affect the starting and the rest was ruled out

    Good info from everyone - however Eventhough you changed the pump it does not stop getting a clogged screen on the first stage of the pump.

    It is a great idea to fit a pressure gauge to monitor the regulated pressure when you are travelling - maybe a project for later. This swirl pot in which the pump body sits was full of dirt as well.
    Not sure why - but my pressure gauge showed a steady pressure at the regulator at highway speed but only oscillated slightly from 4 bar during full power climbing hilly roads. My power was lacking from normal.
    Car started fine with this amount of clogging and was audible but not noisy - starts faster with a new pump however.
    I changed pumps because there was too much crud on the pickup screen and I couldnt clean them well enough. I fitted a new VDO pump which drew 10A KOEO on position 2 and is hardly audible. The current was measured across the relay pins - without relay in. The old pump drew a bit more but cant recall.
    If there was air in the system it would probably sound like the highly audible fuel bleeding sound you hear on a purge cycle.

    The attached picture in the post above shows how black the filter paper was - when I opened the filter.

    Solved..

    A big thank you to everyone who responded with ideas.

    Sierrafery, I didn't replace the air bleed valve. I think it may have been done shortly before I got the car. There was a box of "stuff" in it when I got it - FPR crank position sensor, new injector loom, flex plate, etc. as well as the fuel filter block complete with valve. There was a new one fitted to the car.

    Peter51, Eventually I'll get around to pulling the NOISY pump apart to see what's what. I'll also have a look at the filter and see what that's like.

    For now though, the problem appears solved. I did the usual running around yesterday with lotsa starts and stops and it didn't play up at all. It started properly this morning after sitting in the driveway overnight.

    I'm now a happy camper apart from the broken gearbox mount which should get here tomorrow. The broken mount allows the muffler below the flex piece in the exhaust to lightly bump against the chassis. Very annoying...
