I had the same problem but did get my duct out. I used a bit of vaseline on the duct, took a break and then with a bit of wriggling it came out fairly easily.

It's a Bitch of a job, i know!! I today pulled a few parts of the dash to inspect the RHD blend motor. I managed to get it off the heater core and brought it out through the instrument gap, then managed to pull apart the motor to test it while it still was attached. Be very carefull when doing this and make sure you have the SRS cable connected to the instrument cluster when reconnecting power or else BOOOM!!
Anyhow, with the power on i adjusted the temperature and law & behold the motor worked with textbook symbol still there, but after a few minutes of testing, she stopped working and couldn't get it going again, so i don't know what happened there. I'm now wondering if any of the relays in the front fuse box have anything to do with this, and whether to change all the relays to make sure, don't know. However with time running out today, i tucked the blend motor down the side under the dash while i'm trying to work out whether to get a new one or try something else as i had to reassemble the dash to get the car going for my missus.
Another annoying thing is the instrument cluster support bracket on the left, which to me looks like it has been brocken off once before and you guessed it, it broke off again today. So tried to superglue it back in place with a screwdriver wedged underneath (temporalily and living there for a while).
It's all a bit of a touch and feel scenario to get it right.
Just continuing on from the last post. With the blend motor stopped, could this possibly require a fault reset for the HEVAC?? or should it reset everytime i turn the key?? Any help on this would be great< Thanks again.
Yep, that will surely throw a fault in the HEVAC's memory. The blend and distribution motors do semi-regular self checks. When you get it all put back together, minor faults like calibration errors will self-clear. Persisitent faults will remain until the fault is rectified and cleared with a diagnostics tool.
If you are ever near Canberra, I'd be happy to plug in my FaultMate which has a multi-vehicle HEVAC licence so you can find out what the faults are, and hopefully clear them.

Thanks Paul i might even take you up on that. I'm guessing the blend motor is still ok and might have a stuck blend flap which is a bit hard to loosen up. So i might hold off on getting a new motor and re-install it and see if i can get it going again, cause while it was working there briefly it was doing everything it should. Though i did notice the cog wheels were getting a little dislodged and jamming up so again, don't know whether to bite the bullet and get a new one or not.

When I did mine, I removed the pins from the plug so I had the blend motors separated. I thought I'd given that info else where.
