This is my first post and I look forward to hearing back from you all.
Me and a few of my mates have 1st series Land Rover Discovery's. Our first project is to make Ali roof racks for them. But we need measurments and advice from people who have already got them. We want the rack to be flat across the whole top of the Disco. We also plan on having a pipe off the side to hold water. Any help, photo's etc would be greatly appriciated. Also which black paint you would reccomend.
Also the best place to source materials (Sunshine Coast)

Those pipes you see on the roofracks of 4wds are for carrying poles. I've never heard of people using them to carry water when bolted up top. Would get heavy quick and from memory the Disco has a fairly low roof weight limit.
I have seen them used for water under ute trays though.
I've got a TJM split level jobbie in the garage. I'll duck down after tea and take a photo or two and get some measurements. Mines alloy and is painted with a hammer finish - don't know what type, guage alloy etc...

According to the handbook the max roof rack load is
50kg onroad
30kg offroad
These seem to relate to the factory roof bars though. I don't know if it would be different for an aftermarket gutter mount roof rack.
Four Boar I have just stumbled across this rack project thread of yours. We have 2 things in common…. would like a decent Disco 1 rack …and …we both live in SE Qld.
My ideal roof rack is the Safety Devices “Highlander” (see attached details) that unfortunately is no longer made or was ever available in Australia.
It's feature are; being a full length, contoured to roofline, light but well engineered structure (as opposed to throwing metal in to cure any design shortcomings), being set inboard of the gutter line to make it look good and less toppy, supports lining up with vehicle pillars and last but not least allowing retention of factory rails.
For those wanting a full floor to their Highlander” a project thread at discoweb.org -- under “tech” titled “roof rack flooring” is pretty good.
The best custom I have seen is in the attached pic which can be found at discoweb.org -- under “tech” titled “Marcin Gerc Roof Rack”.

The closest local is the TJM which in the contoured version does not allow retention of factory rails, is short of full-full length and quite bizarrely the gutter mounts for a factory design are located out of line with vehicle pillars. Overall it looks top heavy, stummpy and not very attractive in comparison to the Safety Devices design.

See phot of the one I have for the D1. It has performaed well with the only change in design required being where the RHS is welded back to back that allows corrosion in the joint. All RHS sections are welded closed to no corroeion from that point.
Valley 50 it looks like one manufactured by Tradesman (Melbourne)
