DB,
Very likely the head gasket,(It is a Tdi isn't it?) and it'll be blown through the fire ring on number 3 or 4, straight into the pushrod openings, that it where the excessive crankcase pressure is coming from. It IS bad timing and you are both due for something GOOD to happen SOON, but I think the cracked piston is VERYunlikely.
If only you guys were closer...we'd have the head off this afternoon!!
Keep your chin/s up!

heads off looks liek blowing though on 1 and 4.
was dark when we finished so get a better look in day light, think i will be lucky with just a gasket job and a little maching on the head, this might stop the exhaust smoking as well. bonus.
Good news Ian,
Make sure you use an 'Elring' composite gasket (with the equivalent number of designated thickness holes), as these are OE and the only ones I never have trouble with. New head bolts aren't necessary unless it overheated. Did any of the bolts other than the thinner outer row feel loose when undoing? This kind of gasket failure can sometimes come from uneven clamping pressure, possibly several of the bolts may have stretched in the past, enough to allow gasses to begin their journey across the fire ring and then through the gasket material.
If in doubt, a new head bolt set isn't too expensive nowadays.
Have fun re aquainting yourselves intimately with the 90
( maybe it had a jealous fit after you got the new one)
