    front output shaft

    Hi all,
I did something stupid this morning, i was checking the Prop shaft bolts and nuts and shook the front prop shaft at the transfer case and saw alot of movement- !@#@$%$ .The question is can the bearing be replaced without removing the whole transfer case and what are the chances of the housing being worn.????
    cheers Mal

Yes they do move, even in good condition. When they start to leak from excess movement or vibrate it's time for bearing replacement. To replace them, drain the oil, remove the front shaft, then the flange (one big nut), remove the seal, then the circlip that holds in the bearing. Replace the flange and pull the bearing and shaft out with a slide hammer attached to the flange. Remove the bearing from the shaft. To refit, reverse the process.

How far out can the shaft come and still be easy to push back in?

Take it all the way out, you just need to line the splines up again when you are driving in the new bearing.
