We had a thread on this a while ago.
The 24 is longer because the oil pump "sandwich" is about 13MM longer.
Early 4.6 in 95-96 had a larger diameter TC which had a low stall .
David Ashcroft posted this in response to my post asking about a low stall TC as mine is now very loose due the the extra power down low.
AFAIK the 24 also has much better clutch packs etc.

why didnt i think of him...doh!
thanks for this, ive got a good friend talking to Al at Al's race glides, hes just rebuilt a zf6 for someone with a turbo falcon, seem to be factory for the zf 6's to die early..
ive got one too;) ready to go behind the 4.0 in the ute, think theres a bit of differance between the zf4hp22 and the zf4hp22eh.
i'll be using the 3.9-4.0L converter its the ''medium'' size one of the 3 LR ones available, its better suited to a chipped td5. there are more friction plates in the 24 then the 22. there are other differances all noted here.

cheers phil
The extra (and more) clutches can be fitted to a 22 by using different material plates combined with thinner shims. Because of this you also run a different oil to manage the packs better apparently(auto's and their ops not a strong point), I'm using Penrite SINATF. The part no's from ZF are the same for the clutch packs.
I know slunnie had his done....just not sure where.
Someone also mentioned earlier about using a earlier (4hp22, non -eh) and while the box will generally be the same, there is no electronic control so the plus for the reverse light/cutout is very different (4 pins in a early vs around 20 in a EH) and you might as well rebuild your original box for the hassle of trying to swap it over.
Sorry, busy with work. Here is a copy of the pm if anybody else is interested.

Yes, I took it down to Melbourne to have it all done. AMV in Ringwood I think it was did the remove, replace and diagnostics etc. They sent the box off, and actually what they did was had another box they already had rebuilt to the specs I was after. So, their box was rebuilt using 24 parts and then installed into my car.
I'm not sure who did the rebuild, but I suspect it is A&B down in Melbourne too. They are the benchmark in Aus and as I understand it they are such a good facility that ZF send staff to them for training/inservice etc.
The ZF22 cant (typo) be fully stuffed with 24 parts as they are bigger. You can only get in the 3rd and 4th clutches I think it was before the box becomes too small. The 24 has a longer front on it from the bigger pump and I understand it also makes room for 1st and 2nd clutches - I'm not sure if that can be done for the TD5. Since the new box - zero problems from the what was a very troublesome auto in the past with the exception of an inhibitor switch that failed due to incorrect installation. If you really want a full 24 box behind the TD5, then I think Dave Ashcroft has an agent in Sydney somewhere - I cant recall who though. He can also do the big torque converter which the chipped intercooled TD5s I think would really benefit from.
Cheers
Simon
Its much more than the pump that changes between the 22 and 24. Here are a few but not all of the changes:
