Dave, have you tried giving the exhaust a hit from the centre box back up to the motor to if its from there.
This has got me stuffed
There is a rattle that sounds to be coming from the dash of my sisters D2 and bloody typically its come on right after IVe handed it back after a 200KM odd drive in it post service and tyre change.
The description
- ITs not engine RPM dependant (I can get it to come on anywhere between 2K + 3K rpm)
- Its not load dependant (I can get it to come on in neutral or in d or in 3 although the speed of the vehicle tends to dictate the gear needed if its playing nice the same speed and gear on either a hill or a flat will bring it on)
- Its not gear dependant ( I can get it to come on in second 3rd or 4th although its not directly related to engine RPM OR speed some times it comes on at 70 in 3rd and other times you need to do 90 and that goes for all gears)
- It moves. (sometimes it sounds like its coming from the bottom left of the passangers foot well, sometimes it sounds like its coming from the AC unit behind the dash and others it sounds like its coming from the passangers side of the transmission tunnel) the only consistant is that is is definately coming from somewhere left of the driving position
- IT changes (while its always a rattle its changes, to me it sounds like its the same rattle but sometimes its deeper sometimes its frequency changes slightly)
the things Ive checked
- I know that its not the exhasut shield (it did it with it removed)
- I know that its not the acoustic cover on the engine (its still off)
- I'm confident its not auto related (its not consistant and theres no abnormal noise when the box is stethescoped)
- Its not a brake shield
- I'm pretty sure its not related to the AC ducting or boxes as they are almost silent when scoped with the noise present and tapping or pressing them makes no difference to the noise.
- It doesnt appear to be any of the body mounts
- It doesnt appear to be something trapped inside or rattling on a body panel IVe had the plastic guards off and scoped it.
- it doesnt appear to be the tyre balance fitting or alignment the tread pattern of the new tyres is nearly identical to the old one there is no shimmy in the steering and the alignment appears to be ok.

Dave, just remebered what it was when I couldn't source a metalic rattle from the passengers side, not to disimilar symptons and thumping with a rubber mallet found it.
I had a slightly broken exhaust flex joint also evident by some localised soot on it.

I had a D2 TD5 that had a noise,not metallic though,& it was the coolant hose that ran across the back of the engine.There is a clip on the firewall & it had come out of it & was rubbing intermitently on the firewall.
Another noise i had in one was the exhaust touching the auto i think it was.
You have probably already got underneath & given the exhaust a good shake though,to see if it will hit on something.

all checked and while the engine mounts are suspect and there is a very slight reverb from the the cat when tapped it doesnt match the sounds.
we've had the entire internal facia apart looking for it and all of the usual suspects have been poked prodded taped and buffed to try and stop it with no joy....
we've got a nasty feeling it might be somthing trapped behind the external trims that mount to the windshield area.
Im hoping its an engine mount

Try the seat adjuster.
Sometimes they don't lock down completely and rattle. The sound comes from all the places you have described.
Dave, I had a rattle in my 94 Disco Auto and it nearly drove me mad when we drove up to your place, I found the source a few months back while I was changing all the good gear off the 93 to the 94.
It was the brake backing/dust plate rattling at certain harmonics/vibration phases, didnt do it all the time and would sometimes stop if you lightly touched the brakes.
There are a couple of metal tabs that bend around a bracket and they are supposed to have rubber padding on them to stop vibrating which causes a rattling, tinny sound, well it was on mine anyway, check it out, might be your problem as well, Regards Frank.
checked them, that was the second port of call after the acoustic and heat shields in the engine bay.
