No probs:). - Thanks should really go to Alien, as his TC was the first one I saw opened up. I did mine that evening after helping (watching:D) Alien pull his apart.
All you need is a decent open end spanner the right size (can't remember what that is off the top of my head). They are quite tight, so you may need a bit of extra leverage on it - another spanner hooked over the end of the first one provides enough force.

I'm finally putting it back together. I put in a new front output shaft bearing, o ring , oil seals, copper cups etc. When I took the diff apart there was a lump of copper inside! See the pic below.
One question: The manual says that for gearboxes up to 288709E use gasket, for later use RTV. Mine is 659654G which I assume is later. For my gear box is it either/or gaskets or must I use RTV. (the kit I bought has gaskets)

Hi,
the transfer box is back together and ready to be fitted to the main gear box. I've decided to put the gear box back in the car then fit the transfer box later.
I started to fit the gear box and it took me a while before I realised that I have to jack up the front of the engine to tilt it back. I got the engine and gear box aligned but ran out of daylight so that will have to wait until next weekend. I sold my other car last week so it's public transport for me now!
Things I found hard with the transfer box, removing bearings from shafts.. I gave in and took the parts to my local garage. Getting bearings on was easy. I cooked them at 95c for about half an hour, same with the front/rear housing and the bearings went in easily. Unfortunately the oven smelt of 80/90 and I was in the dog house :angel:
The bearing pre-load is an intellectual exercise , I hope I got it right. I had to apply nearly 200nm to the stake on the intermediate shaft.
Anyway the gears turn, nothing feels "rough" and I'm happy.
