On my d2,td5 at about 260k on a routine inspection I found 2 loose nuts on the exhaust manifold.Tried to tighten them and the studs broke.(Were probably already broken).I removed the manifold and got it skimmed by lokal engine-rebuilding shop ($100).The broken studs came out quit easy by pilot-drilling and eazy out. I made a little jig to get the pilot holes in the centre.Fitted with all new genuine studs and gasket, all good.To my surprise there was very little sign of black around the manifold.

One thing about manifold studs, they must be tensioned to the correct amount, otherwise they break easy. Always use a tension wrench. Bob
