Sounds like the thread is stuffed on the bolt or the plug it screws into. It should be torqued up pretty tight. That would explain the noisy transfer. It is surprising that it has not been jumping out of gear. New bolt or plug required.
While looking under my 110 Perentie this evening, I noticed that the large bolt which goes through the transfer case intermediate shaft had backed out through the multi hex locking tab by about 15mm.
Thinking it was loose, I tried tightening it - it turned but would not tighten. It didn't take much effort to lightly tap it all the way back into position, but it cannot be tightened - it just continues to turn.
I understood that this bolt has to be fairly tight - why would it have backed out and now not be able to be tightened? Its obviously come straight back as it couldn't have turned while coming through the lock washer.
The box has only done about 6500 km since a Tenix rebuild, but the transfer has been noiser than what I would have thought to be normal.

I think the rebuilt stuff from the army was very substandard, my Isuzu that was in army crate blew head gasket first start, others with LT95 in army boxes have had issues
Are these goods rebuilt by army mechanics?![]()
Thanks Brian. It's coming apart this morning for an inspection.
Any ideas on where I'd source a bolt and/or end plug?
Rovercare - I dont know for sure but think it was more likely Tenix contractors than army mechanics.

Well, the bolt is broken. Almost at the end so I cant remove the intermediate shaft because of the broken bolt stub at the front end.
All I can think of is locating a very long drill bit and getting an ezy out down there somehow.
Bugger. Drill bit in an extension bit might do. Same with the ezyout
