    LT230 Transfer Case. Questions

    Just dropped the gearbox (Td5 Defender) to do the clutch. As I dropped the oils I found bits of copper in the TC oil. Otherwise like new. Knowing it was the centre diff copper washers I decided to overhaul it using an Ashcrofts rebuild kit. When I removed the centre diff the large nut at the end of the gear train was very loose, but peaned over. Also found 1 copper washer missing as expected.
    Now the TC didn't give any signs of noise or problems. My question is why does the nut come loose? Clearly something must have collapsed or worn as the nut was still in the peaned position. I have seen this in two other boxes I've stripped.
    Other than reshimming all went back together well.
    Just as a side note the DMF was stuffed. I'm surprised it didn't separate as the two halfs were so loose.
    Next question. Who has replaced the gearbox on the driveway. It was a pig to get out. Just heavy and I'm on my own. I took leave to do this. Is it better to put the GB in first and then the TC. Or struggle though. I have stripped the insides to replace the floor matting and I have an engine crane. Just looking for the easy solution. If there is such a thing.

    That's a too hard job for me but i've seen a video some time ago(can't find it now) where the guy supported the box with the crane's arm through the opened window and the centre console removed... i watched my mechanics doing the job(they were two and the was car lifted), they fitted the box first then the TB and went quite easy this way...that's all i can tell

    I removed it with the engine crane though the open door and down though the tunnel. It wasn't hard just a pig to keep getting up and back under and as said, heavy!
    I've done a few, mostly Discoverys in the workshop but you always have a helper and a hoist so its easy in comparison. I've never done it on my back so was looking for some answers from the brains trust.
    I need to win the lottery so I can afford to make it someone else's problem haha.

    Ok. Just thought I'd pass on a tip. I got the GB&TC in this afternoon. Bear in mind I am doing this on the driveway in front of the garage. So not the best place anyway. I decided to put the gear box in first and mate up the transfer case later. If I have to do this again I will split the two first, before removing.
    The Gearbox is manhandleable if split. It was so much easier to get back under the car. I have not put the car on stands. It's sitting on its rubber and there is plenty of room. I fitted a pair of M10 x 120mm guides and raised the GB to a suitable height and offered it to the guide rods. It practically slide home with just a slight twist of the output shaft.
    I then put the guide rods into the rear of the TC and raised the TC though the tunnel with the engine crane. And again it slid happily home with just a slight twist of the drive flange. Just remember to lock the centre diff and select HI range.
    All in all it was a slower than normal process but achievable on your own.
    Hope this helps anyone who tries this themselves.

    If I was doing it I would split them and remove/refit separately.
