My Series 3 with 200tdi conversion is nearing completion! So I've been getting a little excited, but started it up yesterday and had nice turbo noises. Today none....
I've replaced the turbo with a brand new unit, new unit has done maybe 40mins of run time. Was fitted as per manufacturers instructions. It failed before because the nut on the fresh air side came loose. I tightened it, and it made noise again! yay! BUT today the nut spun right off. What can I do to salvage this situation????

you need to check the engagement of the wheels to the shaft.
if thats burred away you wont solve it those parts have to be replaced.
if its a taper lock you need to lightly scuff up the shaft and the lock on the wheel.
then you need to clean up the threads. assemble with some loctite 680.
the nut that is used is a one use nut. this is one of those ones that they are not kidding about when they say "one use only"
the nuts usualy have a deforming thread on the last turn of the nut. you can only do it up once, you can only wind it on about 1 turn before it gives up.
if you dont get the wheel seated properly first when it spins up it will seat you then loose locking tension and its game over again.

dam... that sounds harder than I thought.... now I'm really not sure I can fix it myself....![]()
So if that's the "fix" then what is the likely cause ?
reused nut, poorly made nut, mismatch of wheel to shaft bend shaft poorly machined taper, wheel out of balance, poor assembly, dud metal in the shaft or nut, badly cut thread, cross threaded nut, nut not put on tightly enough, and if thats all not it you can also be looking at shaft stretch or failure.

so not likely to be an oil feed issue?
I've got the 200tdi, plumbed to a cheap oil cooler (all i could get my hands on in my budget) my oil pressure gauge reads roughly 40psi at 980rpm but rises to nearly 60psi at 2000rpm. is this normal? or is my ****ty oil cooler causing too much restriction?
I've got brand spanking oil lines to the cooler and to the the turbo
If the 200tdi is anything like 300tdi the feed to the oil cooler has a thermostat in it so not designed to always have full flow. Those oil pressures don't sound unreasonable anyway.
New genuine turbo or aftermarket/refurb?
Only way I could see that oil supply could cause the compressor to loosen would be if the turbine shaft seized and the compressor wheel then continued on and spun itself and the nut off. I doubt it would ever clamp up again though. The ones I've taken to bits have been clamped on damn tight and I'd put money on them breaking the shaft before spinning on it. Definitely sounds like there was an issue with that clamping on yours to start with.
