Why not just run the thicker after market drive flanges?
I'm investigating running AEU2522 cv's in my 300tdi Defender. I realise that Ashcrofts etc do HD cv kits but am looking for a cheaper solution. Plus I don't believe the materials used in the HD cvs are ideal in a high km, permanent 4WD application.
I want to avoid changing stub axles, hubs etc. A bit of research shows Hi-Tough do a "conversion kit no. 4" - which comprises of a thin bronze bush to replace the needle roller bearing and an offset drive flange to compensate for the increased stub shaft length of the AEU2522. Years ago this seems to have cost around $360 + GST.
I would like to keep things as standard as possible, and use a standard (thick or early type) FRC5806 drive flange, and just use a spacer ring between the hub and drive flange. I found the pictures (below) of a spacer to do this, but googling Neversummeroffroad who apparently made them is a dead end. The KAM102 spacer ring (also no longer available) may have also had the correct thickness?
I think the thin bronze bush is also custom, as I've read the early 110 bush is thicker? Happy to be corrected.
I also realise that I would need to run a 24/23 HD Ashcroft or Hi-Tough axle for this to work.
Anyways - anyone have any info on the bronze bush, or spacer dimensions or experience with the Hi Tough conversion kit no.4?

If I use the Hi Tough conversion kit no. 4 and their special offset flanges HTEOH62, I am limited to a low volume specialised product from one manufacturer. If one of these special flanges flogs out or gets damaged etc it will probably be difficult to source a replacement.
If I can use a spacer plus the standard (thick) flange FRC5806, these are cheap and available from many manufacturers in standard or HD versions. And with an additional 3,000 perenties now running around privately there should be plenty of the AEU2522 cvs and flanges available.
Plus I'm trying to do this on the cheap.
Buy the cheap thicker flanges, I run these on my rangie, which runs county cv's, but I did change the spindle and hub as now its all bolt on.
You mean aftermarket county flanges Damien? I recall when playing around with flanges/hubs for rear disc conversions that the thick and thin flanges aren't interchangeable between hubs. IIRC the land that sits in the hub is different. Don't recall if it was diam, depth, or both.
Not sure that the flange bolts aren't different diameter too (maybe imperial/metric diff?).
Can I ask what the end goal is Alan? IIRC the genuine AUE2522 cvs are difficult/expensive to get and aftermarket ones weren't well regarded in terms of strength compared to the originals a few years back. That may have changed.

I've got plans for an Ashcroft ATB front diff, and thought I should give the axles and cvs a freshen up at the same time. It seemed to be simple, to upgrade and convert to the larger/stronger AEU2522 cvs at the same time, by just using a spacer and a bronze bush. I had planned on using Bearmach or Allmakes cvs. There is alot of contradictory info out there regards original vs aftermarket. From what I've read the general consensus seems to be they are softer than the original GKN ones, but this may help with shock loadings, but ultimately get less kms out of them. Either way, they should be stronger than the standard 300tdi ones.
I am just trying to find a middle of the road approach, to make things stronger where possible, without spending too many $.
Buy a HD front axle from the auctions, swap the whole lot in. 4x4's should be 3.54 ratio, 6x6's are 4.7.
Thanks to Anthony at Coffs Harbour 4WD for replying to my email. He said they have the Hi Tough Kit #4 with the spacer ring for the axles, the bronze bush to replace the needle roller and the drive flanges to suit for $429.
The special HTE4744 bush to replace the needle rollers is available separately for $55 each.
So next thought is to machine down a 571711 Series 3 Drive Flange to use as a spacer ring between the 300tdi hub and early thick FRC5806 drive flange. Still not sure on the thickness required? Possibly 13mm?
Does anyone have a Series 3, County, and a 300tdi drive flanges lying around and could check the the PCD, bolt hole diameter and the location diameter for me?
Edit - The Series 3 drive flange idea wont be as simple as I thought - it has 6 bolt holes not 5! Oh well.
Still be great to know if the thick FRC5806 drive flanges, and a 300tdi drive flanges have the same PCD and bolt hole diameter.
