Yep the thermo is working, just hope it's working at the correct temp
With the luck I've had lately I wouldn't be surprised if it gives me problems

Well I was finally fit enough to get back under the bonnet of Rosemary again
Put the thermostat back in, can't believe the hassle that was, every thermo I've ever put in has taken a matter of minutes. Not the Disco, it's on its side so doesn't just sit in place while you rebolt the housing. Then each time I did it water peed out from the housing. Eventualy, after applying some magic ATV silicon I got it together.
I filled the tank again, let it get to operating temp and shut her down.
When she was running at temp therte appeared to be a flow through the tank and it wasn't spitting out the top of the radiator like it did before. I let her cool and would've ltaken her for a run but the wine I was drinking said "no way man, you'll get busted"
So I decided to leave it for tommorrow.
The signs look promising, but I won't know till tommorrow if she's alright.
Surely it can't be as simple as replacing the goddamned thermostat.

When you let it get up to temp Sean did you hav the radiator cap on or off? The reason i ask this is becasause i always let the engine idle up to temp with the cap off so that when the thermostat opens you can see if the level drops. If it drops top it up and let it run for a few minutes. This ensures you dont have any air locks in the system. Matt

I still don't know what to think, I went out for a drive today, warmed her up first, waited for 7 mins idling at the petrol station to get fuel. Turned her off, no problem.
Went for a 27km drive, the gauge seemed to sit ok. I went from travelling at a steady 60km to doing a sustained 90km. got home and she spat the tiniest bit out. Started her and removed the cap, let her run for a minute then put the cap back on let her run for a bit, revved her a few times and she seemed totally normal.
Tomorrow I'm going to drive her to work and see what happens. 26 km each way but this time I'll run from cold instead of letting her warm up first like today.
    I'm optomistic but very wary.

Ace, yes that's what I did. I followed the maual to the letter. The only thing I didn't do before filling was totally drain the system again.

On the bright side after a 25km trip before she'd spout fluid like a geyser :!:

Had her in for a head gasket test yesterday, came up negative.
    Thje mechanic was stumped.
Rang the local radiator place who also suggested head gasket, but upon hearing the whole story came up with a few suggestions.
    And the winner is..............................

    New expansion tank cap :!:
    YAYYYYYY
When I eventually found someone with enough brains to figure out which one fits.
Seems the little seal inside was stuffed and it was drawing air back into the system.

So all up cost of repair....Approx $30 worth of coolant, $6 or so for the flushing solution, 1/2 a dozen VB's for the mechanic (even after I told him he wasn't going to be replacing the head gasket if blown, he still offered to do the test etc. free of charge), $15 for new cap
Beats the cost of head gasket any day.

Ferno, $132 for a gasket kit for the 3.9 from British 4wd (hadn't shopped any further than that at this point) and I doubt that includes the new head bolts as they're not supposed to be re-useable.
