Sorry to give you grief on one of your first posts but... Hmmm.... More power.... IMO, the TDi wasn't developed for power. If you want power, should have bought a V8. Having the aero-dynamics of a brick doesn't help either!
Technically, a larger intercooler will just make for a more efficent 'burn'. If you don't increase the amount of fuel delivered, then any performance gain will only go so far. The problem I have is with increasing / 'tweaking' the fuel pump. Once you start getting into this area, you can start doing a lot of damage to your engine.
My 5c

Hi Johnny,
A guy in our club, when he had a TDI, had some good success with a port & polish he did himself (he was an engineer) & said he noticed great improvement uphill torque and better economy.
He played with other improvements but they only made it eat deisel so he reverted back to standard other than the port job.
BTW he has also done the same to his newish Extreme with a bigger intercooler etc.
Those who know Fred M in the Sydney LROC could talk to him about changes he is quite knowledgeable.
Cheers
Bryce

A bigger better intercooler just feeds cooler therefor denser air to the engine therfor more oxygen to mix with fuel therefor you can add more fuel ie more power/torque. You can generally add more boost too which again means more power. A blowoff valve might be a good idea too, I hear a lot of turbo flutter in mine when you take the foot off...not good for turbine blades.
