96 Disco, could be the old water ingress issue. I know that's usually the E pillar but wasn't there also issues towards the front or via the firewall?
I have little "duct sealed" holes in a lot of areas but not up there.

There could be cracks that you may not have seen, letting in rain water from the road while driving. Have you finished welding yet?

Just had another good look at this area in daylight & it reminded me of another Discovery design flaw which I complained about in it's 1st 12 months (yeeeees, it was only 1 year Warranty back then).
We found when operating on fresh air only on a nice mild day the interior became quite warm eventually requiring the AC to be switched on even though it was mild outside.
They checked this & that, the heater yad yada yada. The old, "They all do that, sir". This was the very first new look 300 series out of the showroom back in '95, so how would they have known that?
Eventually, I discovered it was engine heat transfer coming from the uninsulated drain section which was being heated & discharged straight into the adjacent coil intake under the screen & then to the interior while the controls were on their coldest.
I applied some silver foil to the engine side but it was never all that good. 11 years later I might look for some other improved product. Maybe glue some closed cell foam to the upstand & carry it back into the "trough" a bit.
The rubber seal to the bonnet is touching right across, but even that seems a mediocre way of sealing.
Probably in the UK it may have been an advantage, but as these vehicles were supposedly subjected to long testing in Oz, it does make me wonder why it was never picked up. Maybe the Poms ran the AC flat chat all the time.
The point to this post? Just to make others aware of the problem & to see what others may have done.
It's not coming from the aircon. Was driving today and aircon running all the time. Checked this evening and it's not more water there then before.
I haven't tested with hose from outside as the foot mats are still wet from the last time. It takes a few days to dry even parked in the sun/door open/piece of timber stuffed underneath for ventilation.
It's going to be hot tomorrow so it might dry.

With the floor coverings, unscrew the door treads and the block up the floor covering as best you can to let air circulate. Another good trick is to put a dry towel under it and to let it absorb some of the moisture.

Sorry to learn about your troubles! Now you cannot even enjoy Australian rain! I had a similar problem several years ago, which basically drove me nuts. In my case it was a leak below the lower corner of the windshield, where three metal sheets meet, leaving a relatively large gap that the Solihull workforce closed with some filler. This substance was, of course, painted in vehicle colour and developed miniature fractures over time that then start to let in water. Since the filler substance is coloured it is difficult to discover, but in the end I succeeded, broke it off and resealed it again.
Do you have front mud flaps fitted? If not, check for plugged holes in the foot well. The plugs deteriorate over time and will let in water as they are conveniently located behind the front wheels. I put some bolts through, secured those with washers and nuts and coated the whole array in bitumen based protective coating. No leak there since (but elsewhere now..)

Gday Matt. My sirst question is can you feel it leaking down through onto about your foot in your footwell or the passenger footwell? If it is, it is either coming from the E-pillar or around the windscreen. I have the problem at the moment, and am about to get it fixed. I tried sealing up the windscreen, but it gets through. My LR expert said the E-pillar shouldnt be the problem, it was a dodgy windscreen install. So, it could be a windscreen repair, if it has been repaired. Anyway, hope that might help.

It is running down behind the foot covers. I had no chance of checking it again as the window mechanism had to be fixed in the meanwhile and now the gear box is dead in my other car![]()
But I had a look at the windscreen today and their is a fair chance that water can get behind the seal all along the top of the windscreen and run down along the sides(big gaps). Just bought another cartridge of my favorite stuff SIKAFLEX. So there goes another $20 behind my windscreen.

Looks like it was the window seal. I sealed the top of the windscreen with a whole cartridge of sikaflex and no water since.
Hope I don't have to change the windscreen soon as it might be a pain to get out now![]()
