We have one out the back here that has grey/black gears. Got very hot (locked up). Usually only happens when they are low on oil (as so many tourist vehicles are).

On the same note how much of it is salvageable?
The D1 t/cases actually go quite a long way without any oil at all..
How do I know? Mine went for about 3000 km after a service before letting go. I'd done about 600 kms that last day, before cogs & all came through the side of the housing. Under load in the low gears, not at high speeds fortunately.
Not a dealer service either I should add.

Yes, i beleive the "Modification" was to remove my transfercase and put in the S1 disco transfercase - they didnt actualy tell me this at the time, they said they would modify my transfercase and it wasnt till later that i found out Alto got All4x4 to do the work instead,,, Seems to work fine, but was noticably louder after the change.
OK so this all comes as a nasty surprise as my TC has no CDL internals either!
Let's do a sum up.
It's NOT a straight fitment of a D1 Transfer case to a DII becuase of
A: The Cable and actuator not fitting in the tunnel and.
B: The possibilty that you will have slightly different gear ratio
C: The D1 is noisier but less prone to failure due to different teeth on the cogs!.
D: There are heaps of different Discovery tranfer cases! What, in reality are the differences?
So you would want a case that has a cable actuator fitted to a D1 transfer.
AND: Do Ashcroft supply you with a modified housing or do you need a new one! Or can you modify the one you already have?
There is NO little hole for the bolt to go throu to engage the actuator as there is no DIFF lock in there at all!
MY Dii has no CDL inside. WHAT AM I GUNNA DO!
If yours hasn't got the internals, then Ashcrofts supply the bits that are missing, and you fit them, then you'll need the actuator also supplied by Ashcroft seperatly.
As for the D1 v D2 transfer cases, i was told that the D2 had the stronger Transfer case and yes the D1 transfer case is noisier.
What you could do if you don't want to go to the trouble of getting all the stuff from Ashcrofts, give Triumph Rover Spares in Sth Aust a call and get one of their second hand transfer cases from a wrecked 03/04 D2a which they have for $1650 and fit that.
Either way it will cost around the same $$

I've just had my 2002 non-CDL D2 enabled.
Bought an 03 front output housing and actuator lever from British Offroad and had it fitted by Range-Rov in Melbourne.
You do not need the whole transfer case. The front housing has the dog clutch components you need.
Both parts cost me less than Ashcroft or Discoparts charge for the actuator alone and I have a 'factory look' installation.:)
