Well had it checked this arvo, not the news i wanted but at least i know the problem now.
The dog clutch is stuck and won't move, the sensor is OK, apparently it moves out of allignment and sticks:(
The option is remove the transfer case and take it out and replace properly (25th is the earliest he can do it) or bash it with a hammer to see if it frees up:eek:
Or i can give it a go and remove and refit:o

I am not 100% on this, but I would have thought you could remove the access plate to gain access to the selector fork without dropping the TC out.
It would be my guess if you can access the selector fork a gentle tap would release the dog clutch.
Whilst you have the access plate off you may have enough room to replace the spring in the selector

I haven't even started my CDL change - I rooted my shoulder and I'll have to wait till after the op before I start anything .... the kit is ready to go, c'est la vie.
I will have a look tomorrow - maybe with the one bolt that can't be removed you could just loosen it and rotate the cover out of the way, but you would have to be carefull of the gasket.............
.....but it should give you enough room.
But another thought
Failing that if you just took the props off and the engine mounts, maybe the tc/gbox/engine could be twisted slightly to give you enough room.
