Third time I have driven home from the dealers to find the input to the transfer case leaking gear oil badly... I'ts a warranty job so I'm not doing it myself, but I'm sick of waiting days for them to "fix" it at the dealers. It's their $ lost so I guess they are trying to fix it... Any idea of the possible problem? They removed the case and replaced the seals each time, and I guess inspected surfaces of shafts for wear. Its a 2000 model disco two, about 170k ...

Agree - unless the t-case is lined up perfectly it is easy to damage while reassembling.
The method many people use is to slide the seal over the mainshaft, then line up the t-case, then only fit the seal just before all is tightened down.
But someone posted a very good method on here - using some really long bolts with the heads cut off to line up the t-case so it slides straight on without damaging the seal.
Maybe the same section (read Muckanic) is doing the job each time using his same method?
Being a cynic, but are you 100% sure they actually tackled it, or just handed it back saying they did?
I'd be a bit sussed on whether they've even done anything. I know that I've had my TC out a few times (also trying to fix leaks) I've been a tad rough putting it back in and re-used the seal for two installs with definately no leak from the input seal.
Sounds lioke what the Stealership did to me when I bought a used Dsico. I took it back under warranty with an oil leak from the head gasket. They fixed it by giving me a loaner for the day, steam cleaned it and told me it was only oil they spilt during service. Yeah I got tossed!!!!!
Ive posted that a couple of times but for putting the bell housing up to the engine. IT will work for the Tcase but you have to pick the right holes.
I prefer to put tcases on with the gear box removed and with the box standing on its nose then lowering the tcase down onto the back of the box from a vertical position.
on the note that 4bee sugested blackwood fords got really shippy when I pointed out that theres no way they did some of the things they claimd as the paint pen marks I had put on fill bolts and drain bolts hadnt shifted nor had the lip of it on the washer cracked in any way. They got even poopier when i pointed out that the wheel rotation hadnt been done cause the black light that I just waived over the rims still had the positions marked on them where I left them (IE LF on the left front tyre). Took the service manager to come out to believe that one. when I wanted to know how they did the brake pad check without removing the wheels and started making noises about I paid for it It will be done now or I will get a full refund and a free extention of my warrenty on the basis of poor dealer servicing he sort of went a very funny colour and headed back to the service department....
Paint pen the bolts and the joint between the gear box and the tcase, see what happens.

The rounded off nuts, silicone squishing out everywhere, the fact they forgot to undo the diff lock actuating mechanism and cracked the plastic under the rubber mat on the center console pulling on it, along with the wires to the actuator warning light switch half cut through where they hung onto the uni joint flange, and the breathers hanging under the sump.... These were all clues to detective davros that yes, the evilapprentice
had once again been put to work!!!
