"Chipping" a TD5?

re parts: try Flat Dog, LR Centre, and all the usual supects.
re: sports intercooler - I was about to buy one when TRS told me that in a dyno test using the same ECU, a sports intercooler had given just 3KW more power than a standard post 2004 unit like yours.
If my experience is anything to go by you will be mighty impressed with the extra power of an upgrade without a sports intercooler but, as your ECU is flashable, you can always fit one later if you and your wallet agree.

Assuming it would be politic to remove the exhaust manifold to insert an EGT sender (if only to ensure no scarf gets left in there), as part of the TD5 remap for my D2a, and apart from the ERG blankoff which I will do, is there anything else it would be sensible and/or logical to do whilst delving around in that area eg exhaust mainifold studs maybe? I hate having to re-undo stuff if I can avoid it.

I'll pass on the larger intercooler for the moment, but any other suggestions welcomed.

Not specifically related, but I will be having the auto trans serviced and enhanced cooling fitted.

Don't need to remove the manifold to do it.
I bolting the turbo and move it to one side. Place a wad of cloth or paper towel deep down inside the collector behind where you drill the port for the thermocouple.
You will need a cobalt drill bit and tap, both of which I have, and drill slowly and straight.
The swarf will mostly fall outside but the push thru will drop a small amount inside which the wad is there to stop.
Once drilled and tapped, vacuum out all the swarf then pull out the wad and bolt everything back together.

Best gauges will cost a bit more and a stepper driven gauge is best for the response time. don't cheap out on one, it's really not worth it.

Gavin I think you are making the right decision regards the intercooler. the D2a intercooler is 30% biger than standard. and after driving it with the remap you will be amazed at the lift in power. As Dan said you can always do it later if you wish but I doubt you will feel that you need it.

Justin C chipped our Td5 a few weeks back and it's awesome.
It's a BAS chip and he installed a EGR blank off kit and 10mm studs at each end of the intake manifold.
The vehicle has 82000 Kms and it is now amazing with the new found grunt!
Hills, no problem.
Towing, no problem.
Overtaking, no problem.
Overtaking, whilst towing uphill...no problem!
Fuel consumption has dropped 0.75lt per 100 and I am sure once I settle down this will get even better. I am also considering getting a 1.2 transfer case gear set from Ashcroft as recomended by JC. 290 pounds from the UK. To make use of the extra power and use even less fuel again.
