As I said, the LT95 has one BIG shortcoming when used in a heavy manner, transfer case thrust washers and to a lesser extent centre diff thrusts. No amount of extra oil or additives remove the fact that the point of thrust at the end of the gear against the thrust washer is extreme, for my oil to get to 100degrees then this pointy will be far, far higher. Higher than most oils can cope with. The failure you experienced is to be expected, in fact I have seen far worse where the trans won't even remain in high range under load as the thrust washer eventually falls completely out, and the endfloat is enough to force it out of high range!!! In addition to this, the gear thrust surface gets blued and cracked and is then a throw away.
Again, sorry to see this but I would not be rebuilding it without converting to taper roller bearing intermediate shaft and gears.

						Well, there's been plenty of heat in there for sure. Prob not much help now, but I will have a box for sale in Nov... Putting a big diesel and Spicer box in mine so the box will be surplus to requirements. Good lookin truck you have there tho!! Once roadworthy I might make a trip out to yours for a look see!!!

Black oil is the big give away.......very high temps.
I totally agree with Justinc.
I have seen classic range rovers chew the centre diff thrusts.
A big box shaped body , turbo diesel and long drives at highway speeds will do that to a LT95 transfercase.
The gears show heat stress too.
I cannot see no reason why it cannot be rebuilt, and yes try and up grade it with taper bearings on the intermediate shaft.
Let us know how you go.
I want to do a taper roller bearing up grade on mine as high range is a little bit cranky about staying in gear, but have not tripped over a conversion kit.
The standard 101 will be much less likely to burn the oil like that as the standard motor is a lot softer on the drive line and the gearing tends to keep road speeds lower with less drag of lighter smaller body work.
It is worth noting if doing a drive along .....say the Nullabour it pays to back off on the throttle every little while and then reapply power as this lets oil in between those thrust bearings and lubricate them.
If city driving, or on the hilly country there is no need to do this as you will do it naturally because of the conditions.
It is the price we pay for using a vehicle beyond its designed military 40 mph convoy speeds which is now not suitable for the modern traffic and civie use.
So, with all this talk of overheating boxes and/or TC is this something I need to be worried about with a bog standard Rover V8 pushing one of these things along?
Now I have fitted an overdrive, I plan on doing some decent miles in it. Can you fit an oil cooler or anything worthwhile to make them live longer or is the bearing upgrade mentioned here the go? If so, what do you need to do it? Is it something ou can do at home or is it something more complicated?
As an aside, when I fitted the OD the other weekend, I found my box and TC filled with gear oil as well - must be a common mistake. Engine , box and TC all have 20W50 engine oil in them now.
At least what came out of mine was clean and unburnt.

You need to get that oil out of the gearbox or sooner or later something similar will happen to the gearbox. Are you going to rebuild the gearbox as well or just use parts from the item you have advertised for to just rebuild the transfer case.
While the unit is out look at replacing the oil pump drive in the front of the gearbox to the updated version (I think the old one is plastic and the new ones are metal).

						The oil has been replaced in the gearbox and I have drained it again and there is no evidence of a problem
I was looking to rebuild the transfer case I have in place.
but if I get hold of a good unit I will just swap it out and do a full rebuild of the current unit with a tapered roller conversion for a spare.
I am waiting on prices for parts and also in discussion with someone about a rebuilt unit with the tapered roller conversion.
