IMHO don't upgrade the stock intercooler - not enough bang for your $$$ unless you do serious injection pump and turbo upgrades. The existing intercooler is sufficient for reasonable increase in boost pressure from you stock turbo with a tweaked injector pump.

Adjusting the injection pump (not changing the intercooler will yield the power increase. Adjusting the actuator rod on the turbo will increase the boost pressure, which is needed to control black smoke and exhaust gas temperature.

Stock 200Tdi boost pressure is a little lower than for a stock 300Tdi, which probably accounts for the higher power/torque of the 300Tdi. Increasing boost up to something less than 18psi is OK.

Higher boost pressure than that is obtainable with the stock turbo, but then the compressor efficiency is getting poor to horrible, so creating lots of heat in the charge air and the need for much better intercooling, without proportional power gain.

Edit, one of the members here has produced a good guide for tweaking the pump - same principle but written much clearer than the thread that you linked to.

No further advice as I know far too little about 200Tdi's! I have however another link to Devon4x4 in the UK who will send you one by DHL airfreight at what looks like a lot less than your previous quote.

    Uprated Intercoolers

AlliSport are doing the up grade intercoolers for 200tdi's for 343GBH's or about $515AUD's.

Freight is $80 with a courier / 5 day delivery or cheaper with "snail mail".

$800 ????? Not sure where you got that from Alex.

It would a wise man who only listened to John (bush65 ).
When it comes to working with turbo dieso just listen to a pro like john. He wont sel you something you dont need.

How are the simple things like injectors, pump timing, induction restrictions?

I second what john has said.. that guy in the uk and his mods he would have been better with out that intercooler, triple the size is way to big for that turbo. just turn the fuel up a little and more booooooost

    intercooler cooling

i have wondered what temp drop could be obtained by a water spray over the intercooler set to come on automatically when the manifold inlet temp reached a certain level. latent heat of vapourisation and all that stuff. Some distilled water should fix the corrosion problem.

The kids are talking about iced water bath intercoolers for their 4 cylinder jap stuff.

    Anyone tried it?

That 343GBP is for the 200TDI,

470GBP for a PUMA is about what I paid. It will cost about $800 to your door. That is $400 - $500 cheaper than anywhere in Aus.

    Cheers

Thanks for the advice guys - I'll start tuning the pump when I return home. Does anyone have a link to the pump tweaking guide?
