I have always used a hole saw but I have never fitt one through the corner of the guard like a Southdown snorkel. What sort of instructions and template do they come with ????

It comes with a template that lines up with the end of the guard and the top of the guard with the correct shape which isnt a perfect circle to cut out. Ill try and scan it and post it on here for better description.

    Hi Firefox,
You have to use a hole saw, if the hole looks elliptical on the outer guard you have to get a hole saw with a long pilot drill. Drill on level ground and use a spirit level or someone with a good eye to make sure you keep the drill level to the ground not at 90 degrees to the guard, if you know what I mean. If the hole coming through the inner guard is perpendicular to grade the drill has to be at 90 degrees to grade level. When you are drilling it looks and feels ugly but it works. I suspect the template gives you the place at the centre of the hole in the guard and not the shape of the hole in the guard.
Measure lots of times to make sure you have everything right, put some gaffa tape on the guard under the template to guide the pilot drill.
A Dremel, good luck, die grinder, good luck. Make sure you get a hole saw with a drill chuck in the centre, Bunnings have them, Bunnings also have long series drills.

I found taping 'Masking Tape' over the area helped. Just watch the pilot drill hole it can open out in the aluminium quickly allowing the cutter to move. We have done the D1 and D2 both scary but a good job afterwards.
