Did you che k the TCseating depth? There is a specific depth for various types and models that are measured from the bellhousing face. Failure to do so can result in pump damage and failure. Some1 here will prob have more detail.

Hi guys you always give me great help and I do appreciate it.
So ive had to fix a leaky auto in my TD5 and during the auto removal Ive upgraded the flex plate and had a HD torque converter made up.
Now Ive started to install the auto and have one of those niggling alignment problems.
The bell housing is about 5mm from the engine and wont go in any further. The torque converter is flush up against the flexplate and wont go any further.
Im thinking this is a problem where the torque converter is not correctly aligned up with the pump. As far as I can tell everything is visually seated correctly.
Do I need the have the auto in gear to turn the shaft to help align the pump?
Is there something im missing?
When I turn the flywheel the TC turns with it due to the firm fit.
Really dont want to pull it back out but may have too, but only if there are no other options.

Ive read 25ish and 50. TD5 and V8 are both different but im not sure about the HD TC as they modify a V8 to suit the TD5.
It is critical that the TC is properly seated into the pump gears.
Importance of fitting Torque convertor correctly.
You might think you have it seated but it can require more fiddling to get it to drop further to correctly seat.
Don't know if the modded TCs are different in height though.
There was a thread some time back with some one who had a lot of dramas fiddling with modified TCs
I think Jazzman recently fitted a H/D TC to his D2A TD5 and it's up an running with out dramas.

Here is some info from Ashcrofts website Ashcroft Transmissions. Not sure it is relevant to your modded tc though.
One would think they would be similar. But yes I got a stage 2 remap done earlier as well. Going to pull the auto back later and make some measurements so i know if the TC has dropped in properly after another attempt. I will say that this isnt the easiest job to do unless someone helps and once its in I can get back to the rest of the fiddly bits.
I was talking to Jazzman this arvo. He didn't end up putting a V8 Tc in his, he had his TD5 one upgraded. The problem with the V8 ones is that the TC Spigot is wider than the TD5 ones so it is a real tight fit to mate up with the rear of the engine. They modded ones are a very tight tolerance, this is the prob I believe one person had that he couldn't remove it as it got jammed and stuck in the rear of the engine.
Maybe yours is getting caught on mating up???

Well good news fron here now. I finally got the auto in and got the TC bolts in. Just jot to locktite and torque the bell housing bolts.
I had to pull the box back out and actually measured it, easier than trying to explain it. 10 mins later 2 more clunks and the TC dropped in like a charm with a few mm freeplay between the flexplate and TC. Success.
