    So I worked out this arvo that it will do it at about 2500rpm and only if you get it there at normal takeoff speed. There is no soot around the exhaust manifold and the front drive shaft twists about half an inch (not sure if that's normal)

    Spray chain lube into prop shaft bearings and see if noise disappears. If so, rebuild/replace prop shaft ASAP.

    Really? The mechanic didn't seem think it was that bad because we couldn't replicate the noise and it has quieted down a bit since tightening the turbo hoses

    If a prop shaft is noisey then yes, absolutely really and truely.
