Is the intake (inside the L/hand wheel arch) or the snorkel blocked or did you get the air filter wet at some stage?
Either that or you had a faulty air filter or the lid of the airbox wasn't closed properly.

I think the filter has been wet causing the problem.
I have had OK experience with Coopers, Mahle, and a few others, but IMHO ensuring the seal around the edge is sound is the most important. I use white grease .

Thanks for the feedback.
The filter was definitely installed correctly, with the edge seals smeared with Vaseline. I agree it looks like the filter has been wet. Yet to work out the mechanism by which that may have happened. No deep wading - no deeper than say the bottom of the alloy rim.
But we have taken DII through one of those high-pressure spray, brushless car washes a couple of times. And we've sat in there with the engine idling. Could we have sucked in enough water mist to bugger the filter element, do you think?
New Mahle filters on the way. And will be examining the air box inlet too...
Ian, I'll only use Mann or genuine for the air filter, both current versions are a tight fit in the box.
Haven't been game to try a Mahle yet, although I use them for the full flow oil and fuel filtera (only Mann or genuine for the centrifugal one)
The air box leaks like a sieve, the inlet pipe is only pressed in.
The flexible joint between the inner guard and air box is probably stuffed, most are leaking badly by now, and the duck bill underneath probably isn't sealing anymore.
Recently my air filter was quite wet, I've had it out and sealed everything up plus replaced the woven flex joint with an aftermarket version.

Sounds lick the car wash could have been the culprit here especially if your rubber/braided gizmo through the fender has holes in it.
If the through the fender gizmo has holes in it you can always give it a liberal smear of Sikaflex ALL over instead of having to source a new one[thumbsupbig]
G'day Rick & Trout,
Thanks for the info and advice.
Rick, can you mention the source of the aftermarket joint? Hmmm, the braided joint looks like yet another "improvement" between the 300Tdi and the Td5...
Carrs4x4 in the US for the intake duct.
I bought it direct a few weeks ago.
Beware the double sided tape on the silicon seal, its not great.or you can do as trout suggested or use self-amalgamating silicon tape to wrap it.
my 2 cents [bighmmm]
non sealing cant be the issue,, something under pressure has ripped the filter upwards,, lack of sealing wont do that.
not likely to be air-- thats what the filters designed for..
what are we left with?
Pressure on one side, or low pressure ( vacuum ) on the other, so we could be left with a blocked intake, as Trout said. I very much doubt that this filter was sucked in at idle, it looks like it happened at a high air flow. Does the car have a snorkel? Could something have blocked it, or the normal intake, when the engine was revving?
Pedro is correct. Non sealing would have passed by the filter, not sucked it in.
The lack of sealing allows moisture/water into the air filter element and a wet air filter element will do Exactly what happened to the OP's , IF the engine cannot suck air through the filter because it is blocked up with moisture it will simply try to suck in the filter itself .
Imagine a carburettor with the air filter off and you put your hand over the top of it on a motor that is idling, The same applies to a wet filter.[thumbsupbig]
