    Custom Defender Roof Rack

    I have finally made a start on the alloy roof rack for my 90.

    The rack is made from 50 x 25 x 3 mm outer frame, 40 x 40 x 3 mm cross supports with 2 mm alloy sheet with 25 mm dia holes with flares staggered all over the sheet. Recessed into the rack is L-Track tie down system x 4 that run full length.
    There will be 3 gutter supports on each side made from 6 mm S/Steel.
    I have designed a ladder that will be fixed to the rack at the rear, made from 25 mm alloy box section in two piece.

    Just a few CAD drawings of the rack from my drawing man.
    Having trouble getting the punch & flare size i'm after, so the build has slowed down.
    I have also designed a camp table the fits under the rack in the front section via side access, nice & compact.

    This is the L-Track that i am using for tie down on the rack. There are 4 of these set into the rack, so everything will be flush to the top of the rack. We are also using the tie down clips that can be moved to any position along the track.

    any idea on what finished weight would be? it looks nice!
    I love my tigerz11 rack for its low profile and zero wind noise but it is rather heavy (in my opinion) (around 25KG's) do you think this will be lighter? and also be rather quiet, and most of all aerodynamic? as I ahve noticed next to zero fuel consumption change with my Tigerz rack also, quality is not the greatest though (still up there with ARB. . . if that's really a good measure)

    David,
    Im sure you will love the L-track
    We have that in the back of the wifes commo wagon and it is perfect for load space tie downs

    Great idea incorporating it into a rack!

    The weight of the rack without the holes punched in it came to 31kg which i think is very good compared to some big brand alloy racks.

    Still waiting on the punch set arriving

    Finally, the laser cut pieces and folded sections of the roof rack arrive tomorrow so i can make a start on flaring all the holes.
    The frame is finished and waiting for the 3 sections with flared holes to come together.
    Trying something a little different with the ladder also the colour combo with be off the wall.
    Hope to have some images next week.

    Right
    Made a start on the deck section of the rack, punch & flares. Also picked up the laser cut rack legs, look real nice.
    Some welding tomorrow.

    Fitted all the pieces of the deck to the frame. Now for powder coating
