I think it's time to buy a TIG.........
Tig is the best way tho using a mig and some copper backing plate you can plug weld light gauge ally quite well .
3/16th rivets like inc mentioned are available with a large pan type head and also come in a sealed type this would be the best option if you cant weld it .
Door frames are easy i use 316 stainless and fold up new sections and make new door frames then paint them before refitting the ally sheet ive been thinking of making a compleet ally door frame from 2mm sheet for the frame channel but geting the time has been hard lately .
I can fold up sections and spot weld the flat strip to them the same as the original door frames in lengths up to 2.4m then you can mitre and weld in if this is any help to you send me a pm![]()
I have some of the rods. I'd forgotten all about them.
I've seen them weld aluminium drink cans. I wonder if I can repair my motorbike radiator - Aluminium Radiator Repairs
As a new rad. is $700, I have nothing to lose by trying.

The aly is Birmabright. Best thing to do is split the spotweld. If you put a hole in it by accident, cut off a 5mm wide strip off the old panel and use like a brazing rod with oxy acetylene to fill the hole.
Needs to be perfectly clean and paint free.
As Birmabright contains magnesium, it melts fairly easy with the right temp.
The joints in Series roof panels are done this way.
Google Birmabright repair and you should get e few results. Wiki also brings up a few references from memory.....

I have MIG welded single and double thicknesss sheets on landies with no problems using 1.2mm Al wire and Ar gas.
You need to clamp a block of brass behind the area to be welded as a heat sink - otherwise the panels will melt as mentioned.
If you don't have access to a (gas) MIG or TIG, then rivets are the next option.
