Cant help with any tech knowledge, D1's are my area of expertise. But i feel your pain Phil, i hate problems like this.
Good to see the idle issue has been sorted. Has fixing that issue had any effect on the fuel consumption?

Hey Phil, My TD5 Auto was experiencing similar issues in 2007. I took it to Cooper's who dyno'd it at 36kw, replaced the air filter brought it to 38kw. Found perforations in the intercooler hoses and boost pressure low - replaced and upped the boost brought it to 47kw. They left it at that but said the kw "at the wheels" should be 52-56kw.
In 2009 I took it to Ricks 4WD Centre in QLD. Rick replaced the wastegate switch, adjusted the valve timing and adjusted the gearbox inhibitor switch. This brought the power up again considerably but I haven't dyno'd again so can say by how much, sorry.
Rick mentioned that whenever he has worked on discos that have had the head removed they often have the timing adjusted poorly. Interestingly, his apprentice said he wouldn't buy an auto because they inherently lack the power of the manual. But I like the ability to talk on the phone and eat a handburger whilst driving so the auto is good for me!!
So mate if you haven't already done this I'd check:
-Valve timing
-Inhibitor switch - (gear change issues)
-Expected power at the wheels
Good luck buddy. Josh
it was coopers that i took the car to and told them my issues, rough idle and hi fuel consumption (18L/100) they stuck it on the dyno did a print out and thats it, they didnt want to run it long as the egt's were high...even though i told them i could flash the std map back in to test...ward wasnt interested...
wont be recomending them to anyone.
i will look into the gearbox switch.
cheers phil
Hmm ok. Well the only other thing is the power. If you're running almost twice the power of standard then surely there would be a negative fuel trade-off? But 18Lt/100km does seem excessive. I'm currently 11.5Lt/100km.
Sorry I wasn't much help!
ciao
I'm not sure if this has been mentioned, but is there any restriction in the intake?
IE I had troubles with my car and it was leaves in the snorkle that was causing all sorts of issues. Does the car run exactly the same if you bypass the normal air intake system?
I dont think his car has a snorkel....well last time I saw it it didn't, unless he has fitted one recently
