Since we are in the "wild card" region .... Have you put a dial gauge (or ruler) on the rockers? to check the lift of the Cam lobes?

Sorry Phil if this has been already been mentioned in this thread as I have not read the whole thread and it may be a long shot , the fact that you are not getting great Fuel Economy in your TD5 MAY be that you are loosing Fuel thru the Injector seal into your Sump and as a dummy mechanic 101 that it seems quite logical to check the Sump for fuel contamination. have you checked your Oil for any contamination????:(
ah no, but if/when i have the top of next i'll have a look.
i had an oil test done and it returned 5% diesel dilution, over 20 000k's thats bugger all, and in that time its never used or made oil.
the 5% was most likley due to me changing the injectors twice and having the fuel in the head drain into the cylinders and past the rings into the sump.
cheers phil
What you need is a computer fan in the air cleaner.

This is actually the most intelligent response I've seen on this thread. I've read the entire thread and it certainly had me puzzled. But years ago I remember my dad's petrol cruiser (FJ55) economy went down from 19MPG to 13MPG. No noticeable difference in power nor any other symptoms. Stripped the motor down and noticed the cam lobes were nearly round. Got another one from the wreckers and the economy went straight back up to 19MPG.
If you've replaced/checked all the electronics, it comes down to mechanicals. And it seems there are others on the forum with terrible economy from their TD5 too. Cam wear may be the factor...
not a bad suggestion following on from these comments

the camshaft is a possibility, I've defiantly looked at it but not stuck a DI on it to test the lift.
one thing is though, if the lobes were worn that would equal less lift and that would have an effect on performance...but my TD5 still puts out 86.9kw at the wheels with a ''140kw'' chip, so not really lacking in performance. (140kw -40% loss for auto trans= 84kw)
and the next thing is I would have seen signs of worn lobes, that sticks out like dogs balls to a machinist and I can tell you that every lobe still has traces of its initial grinding around the circumference, no signs of ware like the V8 cams.
speaking to JC today and im going to remove the gallery from the auto and check the main gasket for damage. he's had a few suffer this issue so its a good start point.
cheers phil
bloke at work has just installed one of these ''superchargers'':D:D:D to his petrol hilux.... its on an on demand switch so when its struggling up a hill (read toyota and normal) he turns it on and apperently there is a real improvement in performance! wow....
but.... this is also from the same bloke that says the when he was an ambo driver he would hook up the oxygen cylinders in the back to the carby on the F truck and it would fly like it was on nitrous....again....WOW:eek:
cheers phil
methinks the driver was getting too much pure oxygen.......
