everything is new and machined, new gaskets new studs new machined faces, there are no leaks, air or fuel, that im 100% sure of.
the head was pressure tested and i have a fuel pressure gauge fitted to the fuel rail/reg, there is no drop in FP.

    cheers phil

Hey Phil I have a similar issue with my TD5 Defender. It has never done any better than around 550kms per tank and often more like 450-500. Best mileage has been around 14 litres per 100kms. Have replaced MAF etc and can not find any cause noticeable. Should really be getting 600-700 per tank.
TD5 supposed to be a better engine than the tdi, well that is rubbish, my tdi disco used to get about 850-900kms per tank.

    Is it blowing excessive smoke?

With that sort of consumption you'd expect it to be pumping out a fair bit of soot.

It may be an ECU map issue. Could be worth having it flashed to a known good std map after saving whats in it now.
However, i would probably check various sensors first and see if you have a dud somewhere. If you have done the MAP sensor then this can be discounted.

    Could be something simple.
Sticking it on a Rovacom may be in order also.
    Cheers

    Andrew.
