Sounds like a leaking head gasket to me...
Why are you flushing and refilling? Was there some issue to start with?

I have been flushing and refilling for days now. It seems that it just makes air as after I have filled it with liquid I find no bubbles but all the liquid seems to want escape through the expansion tank lid.
I have tried this method:
the trick is to open your heater, take out both plugs and fill through the expansion tank so the coolant goes in slowly. Fill the expansion tank to 3/4 and leave, once it drains through repeat. Once it is almost full (ie coolant coming out of the top plug at thermostat put the plug in) unbolt your expansion tank and raise it as high as you can, run the motor and top up.
Which I got from perusing this site...any help?

Coolant was low, tried to refill and that's when it started. I have checked the oil but there is no evidence water in it.

use this method to fill
blanket the radiator and run the engine at high idle. if it doesnt bubble you have a purging problem or thermostat problem.

If it seems to be making air ,ie pressurizing the cooling system you certainly have a head gasket problem! Fill the system, leave the radiator cap off and run the motor, if bubbles are seen in the coolant tank there's your answer.

Losing coolant with no visible leak and pressurising the coolant tank - I'd almost put money on that being a stuffed head gasket.
You wont always end up with coolant in the oil. I've had half a dozen head gaskets go on different vehicles over the years, and only one that I recall ended up with visible coolant in the oil. All the others were leaks into the cylinders so had disappearing coolant with no external leaks, and some progressed into rough running at idle etc as they got worse and water affected ignition.
How many K's has it done, and has the head ever been off it before?

Filling Tdi is simple. With expansion tank cap fitted remove fill plug from top of thermostat. Fill slowly until all air is gone. Refit plug and then fill expansion tank to correct level. Run engine till warm. When cool check level in expansion tank and top up if required.
If every thing is ok then this is all that is needed. I replaced my head earlier this year and filled it as I described (which is how the book says to do it) and all is good.
I to reckon that you could have head issues.

Thankyou for the link, tried to find it earlier.
Will try it this way next and if no joy will look at head gasket.
By the way is there any cheap and nasty quick solution for head gasket problem? For example Bar's Leaks, I remember using that in my last car that had this problem (mind you that was about 20 years ago (1956 Austin Gypsy).
