I've got an ongoing problem with my 300 Tdi ZF4-HP22 shifting down to 1st at 40kph. Only does it in 3 or D, and also does it during kick down (which is a bit scary).
I've had the valve block apart twice looking for problems (and fixed some). Next step is to get it tested. Anyone know of a hydra-test unit in Brisbane? Is this a reasonable next step?
It's not the kickdown Frank. Yes, it is currently at adjustment, but kickdown could not cause this anyway.
check the cable hasnt skewed on the fuel lever or is sticking up near the full noise position.
my opening guess would have been a sticking kick down cable or fouling on its linkage.
it could also be mis indexed down on the box end...

Governor valve?. They are know for gumming up.
The governor was going to be my next step, but wanted to make sure the valve block was OK first, as the governor is a lot more work to pull.
Reasons I think it's the valve block rather than governor; it only happens in D and 3. It happens also at full accelerator and high speed when kickdown is actuated.
Kickdown cable freedom and adjustment, main indexing, all the rest has been thoroughly checked as part of pulling the valve block (twice).
did you check the operaing pressures before you pulled it down?
hows the upshift sequence?

Hi Dave, primary upshift points, downshift braking & lockup seem perfect. Haven't checked pressures, but can do so, as it is currently in the vehicle and running. Will need to make something up for the gauge. When I last removed the valve block, I did it in-vehicle.
I remember something about a bleed off port getting blocked up so first gear never lets go properly, just cant place if it was a traumatic issue or the 22 at the moment.
you could also get the same effect if the feed from the output speed impeller to the brain is not sealed up properly, (or the pick up is damagd)b as the speed drops off you'll get exponentially less pressure into the brain so it will think your going slower thann you realy are and it'll punch down early.
locking down into 1 and 1-2 biases against early downshift
