    Re the ATB, Ashcrofts definitely have none ?

    I'm using a TD5 version in my Tdi t/box, all it needed was a new drive hub to function, which Dave A threw in for nicks.
    The spline count is different between Tdi/Td5 versions.

    As Steve said they are well worth having, I spent miles too many $ on my t/case rebuild as I fitted Maxi Drive low range gears too, but I would try and swing for the ATB, it just tightens up the entire driveline by reducing backlash and makes the car nicer to drive on loose surfaces, including wet bitumen.

    Email Dave and ask when they will have stock again.

    Tempting though it is, I think the cost of the ATB center diff is about $750 AUD with current rates, not including shipping costs. I'll still want to do the other bearings in the transfer case as well, and there's no way I can justify spending that much. If I had more disposable income, I would certainly do it.

    So obviously the cause of the noise, and the reason why there was no noise when the diff was locked.

    Time for the rebuild kit. After a fairly good look at all the gears, there didn't look to be any damage that would warrant replacing anything. The ATB diff does look very nice, but I don't think I can justify the cost, even if they did have any in stock.

    What is odd is that I didn't discover any metal in the oil coming out of the box. But there were fragments everywhere, including just inside the lip of the input seal on the top of the box. That oil certainly does get thrown around in there.

    Thank you all for your advice and suggestions. I'll update after I get the parts and start the rebuild.

    Spent about 8 hours today finishing the disassembly (all bearings/races etc.) and cleaning with the CT14/kero mix. Sore hands now with plenty of cuts - lots of sharp aluminium edges on those cases.

    Shouldn't be that hard to reassemble...
