I would be checking the valve timing. Whilst the 300tdi does not have lot of valve overlap at TDC, neither is there a lot of piston clearance.
If it is that the timing is out (say one tooth on the belt) and the piston is hitting a valve, it will be stressing the rocker shaft studs but will still allow good compression and not reflect on the tappet clearance either. (overlap TDC, end of exhaust stroke)
I have read of this occurring (UK forum) but also never read of the true cause.
