    So wouldn't you look to have it Plasma/metal sprayed then machined to original OD and keyways recut.
    Probably expensive but cheaper than a new crank.
    I once had a cam plasma sprayed and built up to give a more sporty grind successfully , and that was in about 1970 so techniques should be better now.

    Just spoke to menham engineering and they say thaey can respray the nose, weld and recut the key way.
    So it is repairable for a price $500-$1000

    Its an interesting thread for sure. Every option will work, some better than others no doubt.
    I imagine which ever approach is taken the balancer will have to be addressed also?

    Mendham suggested that I supply a new balancer so they can get a perfect fit..

    Sounds like you have found someone who has the expertise and equipment to do a good repair for you. When you get a price on a new harmonic balancer, you should ask them about boring and sleeving the one you have and see which is more viable. Ask them also about pre-heating the crank prior to the weld operation.

    I probably have several perfect used cranks here... a polish and some shells and you're away. Much much less than 1k!!!
    The Isuzu 110. Solid and as dependable as a rock, coming soon with auto box😊
    The Range Rover L322 4.4.TTDV8 ....probably won't bother with the remap..😈
