What do I need to do to prep the Disco tdi before I weld (arc). I know that you need to undo the Negative on the battery, is there anything else I need to do?
This is for when I weld the 50mm body spacers under the seat and at the rear cargo areas.

always put your earth lead for the welder as close as possible to the piece to be welded, be careful that you dont cause your earth to track though things like bonnet release cable and that type of thing. Putting your earth i the wrong place can cause the earth to track through bearings in gearbox etc

I think the general rule is not to weld to the chassis. There must be another alternative Carlos. What did Pete do with his LRA kit??? I am pretty sure he didnt weld them to the chassis.
Would sikaflex do the job. They would be fairly well held in with the pressure between the body and chassis and maybe sikaflex would help keep them in place. After all, they arent critical to the body staying on, they are just help disperse the load of the body.
Not very kin in welding the chassis. Perhaps a u bolts or something similar would be better to hold the packing in place.
Can't see any problam with welding on the chassis as long as you are a competent welder and do not undercut (edges of the weld sunk below the face of the parent metal resulting in reduced material thickness and weak points). Cracks in semi-trailer chassis are routinely repaired by welding.
The weld undercut is a good indication of penetration. Oh well, that is what I have learned when I done my ticket with CIG back in the early 70's![]()
As a general rule, welding is permitted on the web(Vertical plane) of any chassis, but not the flange(Horizontal plane) UNLESS certain shapes are adhered to, IE staggered weld lines, NO sharp corners, and preferrably with the addition of a stiffener plate, plug welded. Under no circumstances are any tempered chassis to be welded, (IE some truck prime mover and some trailers chassis)
I can't see a problem if all these are kept in mind, and your overhead stick welding skills are sound...
