It maybe that the regulator itself is leaking through its drain hole.
In this cases new regulator is needed and sold on eBay.
Get a mirror and look from the top to see where it's leaking.

I did notice that the new O rings were a different colour to the originals which are black.

So, any clues on what to do next? I'm thinking about getting other FPR O rings and perhaps a new gasket and if that does not work I guess I'll have to spring for a new FPR. Not looking forward to taking it apart another 2 times though

I'm not sure if it's from the drain hole because I can't see the hole. When I reinstalled the FPR I must have positioned the FPR so that the hole is not at the bottom. I'll have a look with my mirror and see what I can find.

At this stage all I can see is the 20 second drip from the lower part of the housing under the FPR.

    Hi Franz
Oring colour has no bearing upon its performance.
Was done by some to differentiation of material types.
I have the black Viton units here somewhere, for when I need to do an FPR reseal.

Just to add something, when I did mine I saw with a mirror that the drip was not from the regulator so I fitted new orings and gasket.
The leak turned out to be from the gasket Between the FPR and head as the previous mechanic? Had used sealant and also not tightened one of the bolts.

Received my FPR in the mail today and it looks smaller than the original.

Does anyone have an original lying around to confirm dimensions?

    Body = 23 mm
    Locating Flange - +/- 34 mm

I rather make sure I've got the correct item than pull the whole thing apart only to find it won't fit.

    Cheers,

    Franz

On Saturday I dismantled the FPR assembly again and installed the recently arrived FPR. I did not like the bright green O rings that came on it and replaced these with the Viton's that I purchased recently.

The FPR would not go into the housing as easily as the original and required some persuasion with a rubber mallet.

Next job was to manoeauver the assembly into place without losing the gasket down the side of the engine. After a bit of lateral thought I came up with this and it worked a treat:

The next tricky bit was to locate the assembly and get the top two bolts started. I found that by loosely attaching the top fuel line this became a much easier task. Once the top bolts were started, I just pulled the elastic bands out with a pair of needle nosed pliers.

The lower lower bolt required the dexterity of a contortionist but after many expletives I got that started as well. The fuel lines were re-attached starting with the lower one (fuel cooler) and then the next one up (fuel pump)

After everything was torqued up I eagerly primed and started the engine only to be immediately disappointed. The leak was worse than before . Diesel was dripping from the lowest point of the housing and from the electrical connector.

It was getting dark so I decided to quit and start again on Sunday.

To top everything off, I cut my left index finger (badly) with the chefs knife that evening and this was not going to be very helpful for the job on Sunday

On Sunday I pulled the whole assembly out again and in the process, lost the gasket down the side of the engine. After a half hour search I gave up and decided to use the original gasket again. Re-assembly went smoothly (despite the cut index finger). I actually found the gasket - I accidentally dropped the lower bolt which knocked out the gasket.

Unfortunately, the leak was still there although not as badly as with the new gasket.

So, what's going on? I'm out of ideas - anybody have any ideas?

And, I'm not looking forward to repeating the process for the 4th time

First thought is - did you check the FPR with a straight edge?
