My question is in regards to the axle housing. The regular rover axle housing has been known to bend under the weight of the 4bd1 in rough off road abuse. And wondered if the sals housing would be strong enough to take the abuse.

the only downside to this IMO would be the loss of diff clearance, should be super strong though, good excuse to fit bigger tyres

The Rover axle in my 110 split along the seam.I suppose that was the wt of the 4BD1. The replacement I welded an angle along it.
The Sals in the FC has custom tubes. The thickest hollow bar I could fit in.

Yes the rover housing is prone to bending - even in V8 rangies and discos used hard offroad. That is easy to fix though (will edit post to add pics).

Sals housings don't seem prone to bending, but I have seen them crack where the tubes go into the centre housing.

Yes. Mine won't be bending any time soon.

8mm (standard weight) butt weld pipe cap for the diff pan, 4mm RHS for the main brace, and 4 mm flatbar laminated over the other sections.

Just be careful there Didiman, the cast centre will NOT flex as the tubes are designed to - if they won't, the cast section will crack/ break. I have seen a Dana axle do this after somebody decided to try and make it ' bullet/ bend proof' by using thick wall tube.
