Wondering if anybody has been in this situation or can shed some light/ hard earned knowledge on what is a bit of a curly issue.
Long Story Short
I'm a CAT Diesel Mechanic by trade.
The 4BD1 in a Land Rover County I posess Has done 714,000 km, has never had the head off as far as I'm aware, is now breathing heavy, leaking from the rear main, and has a rattle in the motor (half engine speed on load and deceleration, eliminated valve train as the culprit as the rocker shaft, rockers and Pedestals are brand new). Diagnosed the rattle as a possible little end bush hammered out, as there is no Metallic debris in a filter cut, and the engine oil pressure is on the low end of OK when measured with a mechanical oil pressure gauge teed into the oil pressure switch orifice. So far, so good.
The engine is the original engine, as noted in the handbook, engine number is 919966.
So. I noted Isuzu are offering genuine rebuild kits again for approx. $1300 for the 4BD1.
Went to order a kit through Gilbert and Roach, only to get an email back stating that my Engine number is an Industrial engine, not a truck motor.
According to the spares department, piston and liner kits are not interchangeable between tbe two types of motor, gasket sets are different, camshafts are different etc.
Net result- a set of Pistons and liners is a touch over $3050 and has to come from Japan.
The total rebuild kit (with an oil pump and cam) comes to $5830, in parts alone.
Has:
a) anyone had any previous experience with this parts issue and can suggest a solution?
b) anyone got any leads or contacts who have done this work before and are best placed to offer advice?
c) anyone got a parts manual to confirm or bust the notion that a set of truck piston and liners is incompatible with the 110 county/perentie configuration 4BD1?
My intention is to rebuild And then KLR Turbo it, so naturally will run Alfin pistons but I cannot even get confirmation of the piston specs for the industrial motor.. understandably I'm hesitant at ordering $3000 worth of pistons and liners to find out they're old style pistons without the steel top ring land..
Any pointers of help anyone can provide would be greatly appreciated.

My understanding is that the early engines WERE industrial variants (mine is an ex Stage1 engine s/n 903885), and I recall around 1988 there being a camshaft change and the alfin pistons became standard across all the engines (both NA and T).
I've also read that there were 2 different length piston skirts - from memory the truck ones were the shorter of the two??
There were also 2 different oil pumps, the later one being higher capacity and I think originally introduced for the T engines to cope with the piston cooling jets, but later standardised into the NA engines. Possibly around the '88 changeover but I'm not 100% sure.
Apart from the later blocks having the hole for the turbo oil return (blanked in NA engines) and an extra hole in the oil filter mounting area for return oil from bypass filter I haven't noticed any differences in the blocks, and I'd be very surprised if the truck pistons/liners wouldn't fit (albeit from a parts person perspective the pistons ARE different and are therefore not interchangeable.
There are also some differences in sump gaskets - some are rubber, some are traditional fibre gasket material, but silicon does the job.
Exhaust manifold gasket I think was originally one piece on mine, but I've fitted the 2 piece turbo engine gasket.
Any other truck gasket I've bought fits my early engine.
Again, from a parts person perspective they aren't the same (but doesn't mean they don't fit).
To my way of thinking you want the truck parts anyway - particularly the pistons.
I'd be buying one of the $1300 kits and confirming for myself. If they really don't fit then onsell it. Risk is possibly losing a couple of hundred vs saving $1500++ if they fit.
I've got an early 90's engine in the shed if you need a s/n for the parts guys to work with.

Have a look at the Australian Frontline Machinery website. Complete recon 4bd1 ex military engines and second hand engines have recently started appearing at auctions. Go to the parts tab on the web site and have a look. Currently none available but I am not sure when the next auction is. You may want to phone them.

Are the perentie's the industrial version of the motor then? Good to know a rebuild may not be as simple/cheap as thought.
Call KLR, ask your questions, then report back. The guys at KLR have forgotten more about 4BD1s than most people will ever know.
