I am considering doing the exhaust replacement as well. Although I was thinking straight 2.5 inch tube until the back and put a little muffler on the back as per original. Oh, and I'm a newy local as well.

I built a 3" system for my Defender years ago.

Initially it was straight through, no muffler and it was too damned load.

Never let anyone tell you that a turbo acts as a muffler, that's absolute bollocks.
I'm an ex-racer and it was literally painful, with a terrible resonance right at 100km/h. The entire cab became a muffler and it really hurt my head.

I then installed a resonator right at the end of the system and that tamed the resonance and dropped a lot of noise, and about five months ago I made a small perforated tube muffler and fitted it roughly where the OE muffler sat and while still fairly loud and burbly, it's relatively liveable.

    FWIW, factory size is 2,3/8"/60mm.

Spool up is much better with the 3" system and it extended the rev range in each gear by quite a bit. (almost 20km/h in third) Also lowered peak EGT's by over 20*C.

It still sounds like a 4 cylinder diesel

    <edit> there's a bunch of photo's here Board Message

I'll see if I can post up a photo of the header wrap that now goes from the manifold to the back of the gearbox. It's really made a difference in temps at the trans tunnel and reduced a little noise too.

I got it done at Carline mufflers in Maitland - I got it quite cheap because it was done by a guy who was basically practicing welding skills, they used pre-made bends which work all the same but don't look as nice as on long bent tube due to the welds but I don't care cos I don't see them! It cost $450 all up.

To have it done mandrel from just the one piece of pipe I was looking at more like $800.

It sounds better in real life under load I'm happy with it.

You can stage the exhaust improvements ... first just replace the large central muffler with a piece of straight pipe and see how that improves things. My Tdi300 has the rear most muffler only, a few scratches on the underside, but still there.

Looking at prices people have paid I'm starting to think things are cheaper in TAS. I had my 2.5 system installed by Carline in Hobart, admittedly it was 3 years ago, for $190. Lukey mild ultraflow muffler $85, $55 for 63mm pipe from turbo back and $50 labour. Might pay to shop around a bit, obviously wouldn't get it as cheap but it seems sytem can be done in an hour.

What was the affect removing the centre muffler had? This was the first thing I was thinking of doing....., considering that this muffler is about a third capacity due to some..ahem...indiscretions with a rock .

    Goldey,
At the time I would have said 'more go' and a little more noise, for the better ... I think the turbo cut in sooner.

Yep, there is no way on Gods green or parched earth a 4 cylinder diesel can sound OK, and the only way a 4 cylinder petrol can sound OK is if it has DOHC, 4 valves/cylinder, is breathing through dual 48 or 52mm Webers and is on the wrong side of 9,000RPM....

a bit like a Cossie BDA at full noise

It will spool up a little earlier and i find it has better mid range response. Less Turbo lag. Standard exhaust size is something like 2.175 or something like that not too much more then 2" I'm sure someone will let us know
