I have come pretty close a few times where I have put in 94 litres...
I had to replace the pump a few years ago and I saw the bottom of the tank was clean. The pump has a pot in the bottom so it can never run totally dry.

When I had to fill the tank from empty after replacing the famous green fuel line I estimated the total tank capacity at 106.5 litres. That leaves a fair bit of slop in the tank when she stops sucking. I also made a small adaptation to the plastic insert in the fuel filler which has seems to have slightly improved the very annoying slowness of getting the last 10 or 12 litres in to get a properly full tank. Cut a slot in it to let some more air out back up the filler pipe as the foam bogs the tiny breather pipe.
Occasionally find a fill that doesn't foam up nearly as much. Why would that be?
i only ever seem to get no more than 78 littres in the tank from the fuel light.
Do you keep squeezing it in till you see fuel in the tube or do you stop at the first cutoff? I regularly squeeze an extra 10 or 12 litres in after the cutoff, that way I know it is "full" and can do a realistic fuel consumption check. It's a PITA but just hope it's not a busy filling station!
TD5 Disco, trailer on but not a lot of weight on a country run 825 klicks but I had to (was able to)put in 102 litres.
I usually fill it right up the neck when I am travelling.

Stock 2002 td5 auto (with chip) with roof bars. was getting 900km per tank; so about 10k P/L; tyres were Bridgestone AT 235/75/16.
Now 265/75/16 cooper STT's, 2 inch lift, bull bar, winch, rock sliders, front guard (protects Steering Dampener and tie rods), diff guards, snorkel (not sure if that makes a difference), that's about it that could effect fuel consumption.
Tyres are definitely the main culprit. I'm thinking of buying some AT's for everyday driving as I don't take it out too often and 250-300k's less a tank is costing me a small fortune; just don't have the room to keep 4 spare tyres round the house.
