Question Relay unit - help please

Just got my steering relay unit apart, took about 4 hours to get it out and apart. My book says, take the oil bung out and drain the oil, I only got rust..... and it only got worse from there in......

I'm a bit stuck on what to replace so please help me if you can.
First up the spring measures 167mm free length (my SII book says it should be 184mm) this shouldn't matter should it?

there is what I would call a fair bit of slop on the brass bushes so I think I need new ones (as well as orings). but what worries more is the shaft, see below (pitted from the rust)

Also the tufnol cones - how do I tell if they are worn??????????????

Looking at that, I would be replacing the whole relay unit - or, if you can't remove the body, replace the shaft and tufnol bushes. I doubt the spring length is critical, although if it is rust pitted like the shaft, I would replace it, as it is likely to break. Seals should be replaced as well.

The bushes should be regarded as a service item whenever the unit is stripped, and I would regard the shaft as unserviceable owing to the pitting.

The whole thing would seem to be a good example as to why you need to check and top up oil in relay units every so often.

    Hi John,

You just confirmed my thoughts thank you. I have removed the body. It does not seem to be very pitted, do you think that it would be ok to use it again and just replace everything else????? OR do you know if it's possible to get the whole lot as an assembly cheaper?

I've only had the car for 6 months, was slowly fixing it up.... this was a bit disappointing....

Before deciding this I would check the freight ex-UK - they are not light!

Four Wheel Drives in Melbourne sell all of the parts to re-condition them, although I recommend that you get the seals from a bearing shop.

It was cheaper for me to buy a new shaft than recondition the old one; none of the various springs I had, or the new one, matched the figure in the book, so I re-used the old one. If the bushes don't look too bad re-use them, although from memory they were quite cheap,

    Cheers Charlie

I've bit the bullet and ordered a new unit from the UK. I was getting new seals etc for the steering box anyway so it wont cost too much extra on the freight.

Has anyone tried to purchase a new master clutch cylinder for a IIA? Apparently my car has the IIA (it's a III..) who knows how it got there. Anyway, I ordered the cylinder from a local parts place; it didn't come with a tank! I then asked for a tank, "sorry sir, they aren't available". Have you encountered this?

Series 2 and 2a and Series 3 with single circuit brakes had a clutch master cylinder with a remote tank shared with the brake master cylinder. The tank was steel (jam tin thickness) until some time in Series 3 production, when it was replaced by a plastic one. The metal tank is hard to get, although I think somewhat better quality reproductions are available for a price. I don't know whether the plastic tank is available.

With the dual circuit brakes, the clutch master cylinder was replaced by one with an integral tank - these are the same as the most common one fitted to trailers with hydraulic override brakes, and are readily available from caravan suppliers.
