    Broken Exhaust Stud

    Well I have a real problem on my hands now... I had the exhaust stud on a TD5 break off as many have had in the past, no 5 cylinder (inside the block). Soaked it overnight with lanolin, drilled a small hole and inserted the srew exractor when snap, the screw extractor broke in the stud.

    Where to go from here I'm not too sure. I have tried to drill another hole but the metal on the screw extracto seems to blunt my drill bits rather than drilling another hole.
    Does anyone know of a mobile engineer or alike in the Sydney area that may be able to assist.

    Bugger. I get that done at Davis Performance Landies in Annangrove. They can also fit bigger M10 studs.

    Thanks Slunnie, but a tow to Annangrove would be a bit expensive.
    Scouse do your guys do anything like this repair?

    KLR Auto at Kingswood also do them - but Davis is just as close as them.

    There was a thread (ooh, no pun intended) on here about modifying the manifold to prevent future stud failure.

    Not really. A flat bed trip can be remarkably cheap.

    I have been lucky when it comes to exhaust studs,but when I'm, using extractors I am careful and if I don't like the feel I stop and go plan 'B'.

    Do you have a decent center pop like what you use to mark a piece of metal before drilling? you could try and break it out I was handballed a job where the previous shift had broken an easy out in an alloy housing what I did was use a very small drill bit and drill around the broken easy out,
    managed to get it out then drill out the stud and retap the hole.

    The last time I did broken studs on mine and could'nt get them out with easy outs I drilled theh out and also used heli-coils to replace the threads, had damaged a couple when drilling.

    Also do a search on the mods some of us have done to stop it happening again
    disco seriesII mods so far:-bullbar,hyd winch,
    detriot locker,lsd front,C.D.L kit,chipped and bigger intercooler,2" lift,rock sliders, lsd in transfer case, modified auto trans.

    Try using a hobby grinder to make a slot in both items - then you may get one of them out with a screwdriver.
