There is a custom bloke down here in Melb (Knoxfield) who will make whatever you want......$1200 might be stretching it a bit though.

I have seen cut down truck IC's which come in a bit cheaper but you still have to supply tanks and fitings as well as welding so that sort of money is still about right I would think.

I havnt had one done for years so Im not up with how much the bits cost anymore.

What do you mean by full size? you can get a 600mm x 300mm x 75mm
Aluminium intercooler for around $200 then you need to plumb it in

    Hi.
I have full size IC on my 300 disco tdi , I believe I got it from allisport when in the uk . I had to have it specially made as mine is auto with air con . It was supplied with fittings etc at extra cost . But when I came to fit it nothing was mentioned that if you have dual batteries then it wont fit as the pipe work goes through that area .
When I spoke to them about it they said I need not have had to have it specially made as the standard full size IC would have fit. ( wasted about $450 ) .
I did manage to fit it , but at a tight squeeze , the pipe work comes through the space where the old IC used to be . I did the pump tweaking as per instructions supplied but I have not noticed the 30% increase at all .
If any body has and suggestions on this I would appreciate them . Everything is in good order i.e. engine etc .

Firstly, I think you can forget 30-40% power increase on a TDi, whether you up the fuelling after fitting a bigger intercooler or not, unless you are very lucky. I have a bigger intercooler (though not full width) and the pump has been tweaked, and while the car is more driveable and improvements are definitely there, the dyno showed nothing like that kind of increase.....

Cheapest I've seen the intercoolers for is 200 pounds in the UK, but they fit where the aircon radiator is on Aus models, so I've no idea if they will be compatible. If you're interested, I'll try and find the ad in one of my UK mags, but in the meantime talk to someone like Jeremy Fearn in the UK (Who also sells them) for an expert opinion of what gains you might expect....
