    Considering your options I think Mudmouse has the best solution He adapted a S 111 drive flange to the isuzu flange.A aftermarket salisbury flange would be better You could Oring the screw on cap ,fill with one shot grease and be good for years .Strength wise it has a lot easier job than an axle which seem to last ok and any slight misalignment problem tolerated as well as you can use better steel with no heat treatment problems

    I thought the adapter housing was dry. Isn't there a seal on the transfer case end of that adapter shaft, and a seal on the gearbox output flange?

    I've thought a bit about the spline lubrication previously and considered just running it wet and allowing free flow to/from the transfer case (added advantage of increased transfer oil capacity), or just keeping it dry and fitting a grease nipple in the drive flange and an access plug in the adapter to get a grease gun onto it.
    Like a axle drive flanges, I don't think it would take much lube to make a huge difference to the spline life.

    Yeah steve, housing is dry, adapter shaft bolts to output flange on gearbox.
    My thought was to bolt a flange on there made to suit the seals with an internal spline and then run a small axle/shaft from it to the intermediate gear, oil should run along the shaft oiling both splines, this shaft runs solely in the transcase.

    Stub shaft from there into the transfer like AM has done.

    Noel - I like your lubrication idea.

    Wonder if HTE would be interested in doing some drive flanges with only 4 holes, and some stub shafts to match

    I made my shaft with the same spline as the Isuzu flange with the intension of
    bolting two flanges back to back.When I went to purchase turned out there are several different with freight to melbourne both ways and a restocking fee it was easier to make my own
