Sorry to hear of all your troubles… have been following this with interest and hoping to see you get it sorted.
Sounds like it’s got to be fuel related somehow. We have a tractor that sounds as if it was doing similar. I tried all things short of pulling the injection system all apart (is electronic so was past my expertise).
It would run fine, full power for couple hours then out of nowhere would run real knotty , then suddenly pick up and go again. Got sick of bleeding it and changing filters.
Turned out to be crud in the fuel tank blocking the pickup intermittently. Found it by blowing back up the fuel line with compressed air. Problem disappeared for several days but came back again so it was fuel starvation. Also bear in mind that you can get a bug (some sort of bacteria) in your tank that can cause blockages in lines. Fuel companies have stuff you put in to kill it.
The buzzing noise you spoke of sounds like air leak maybe in one of the unions back of the injection pump or to the lift pump due to starvation, or maybe not fitted up right after your rebuild.

really appreciate what you have given here, will pass it on to aliend2 if he hasnt already obtained it him self, lol i think he is just as keen to find the bloody problem as i am. Plus he's prob getting sick of me coming over to his house all the time lolol.
But it is very frustrating trust me when i say that, i just cant imagine someone having all these problems one after another and because that someone is myself the short fuse is getting shorter by the day lol. but we'll check out those pdf files and heres hoping we can find whats causeing this problem.

Would anyone know if a tune up consists of adjusting the injector pump???
How much are tuneups and do you have to take it to a diesel specialist??

Yeah Simon, diesels are all about timing, fuel rates and valve clearances. I notice a 5-8kph improvement on a long hill regularly travelled, just from changing the timing belt. The old belt having stretched minutely, retards the timing slightly and the new belt brings it back up.
Fuel rates can dramatically effect performance but you need to watch out for high EGT (exhaust Gas Temps) as this is deadly on valves, heads and turbos.
So yes, best left to a diesel specialist, preferably with a dyno so things can be monitored.
I can't remember... without going back through all your posts... but I'd check for crud in your tank or air leaks in lines first.
Here's some more info on the difference between diesel and petrol engine and how they work. Also turbos and supercharging, intercoolers, and the relevence of EGT.
