Hi Onebob , the intermittent rattle you have with engine running sounds like one of your fuel injector rockers , squeak on shutdown will probably be harmonic balancer
    Cheers

.....or could it be related to the timing chain tensioner
Intermittent Td5 tapping is back and louder!

There is definitely an odd clack clack over the normal TD5 sound, noticeable round the 14 sec mark.

Taking the serpentine (fan) belt off and starting the engine will also isolate if the sounds is tensioner, harmonic balancer.

A sticky timing belt tensioner is a fair call, but will disappear on throttle/load, come back throttle off, idle and is quite a horrific sound, as is a completely gone harmonic balancer.

    Regards
    Daz

Remove upper fan shroud , 15 mm spanner on tensioner remove belt noting direction so belt is replaced the same ( take photo so you can remember orientation of belt around the pulleys) start engine and see if noise disappears , if not , replace belt and get a big screwdriver if you don't have a stethoscope and listen, at timing chain area then rocker cover area to isolate the noise, won't take long.

....... today i removed the serpentine belt - the first thing that was apparent is just how silent the engine was now that the fan wasn't driven, the second was that the random "clack clack" sound had disappeared, however on the negative side there was a pronounced "miss" so I've bought forward my decision to purchase a new injector harness. When the engine is stopped there is no squeak - could it be that it was belt slippage i was hearing before cos there is an oil leak from a plastic plug in the front of the head immediately above the fan pulley and telltale rubber skid marks on the pulley wheel drive surface.

So next i checked the belt driven components and all rotated smoothy (not he Crank HB ) but the pulley on the component next to the airbox and below the MAF sensor had had a lot of end float - is that normal?

There should be minimal endfloat in any bearings. If you spin it by hand is it grumbly?

thanks shuy1 for your interest, yes it spins smooth! but the end float could be measured in mm's not um's. It seems excesive to me. the pulley arrowed is the one!! And what's that leaky plastic plug in the front of the head.....?[IMG][/IMG]

Hi onebob, thats the pulley I thought you meant. Funny, I replaced mine because it had , to me, excess run out but was not grumbly either. The plastic plug is the cam end cover cap. They get hard over the years and leak, also some aftermarket brands are too small to seal properly. I dont think they cost much.
    Cheers Scott
PS, while you do the plug redo the conduit for the wiring across the front there. The wires can get frayed and cause intermitent faults with a/c, maf, etc

Did you check the viscous fan mount bearing the easiest way is to hold the blades on opposite sides and see if you can feel any movement while trying to rock it from side to side

Yes, the Viscous Fan assembly, hub bearing, and belt tensioner where replaced 17,000 Kms ago.

It seems i have 4 problems to attend to...

1/ engine miss probably due to oil soaked injector loom and ECM plug and cable
2/ excessive end float in ACE pump pulley and shaft
3/ leaking cam end plastic cap
4/ check for chaffing and restore insulatation on wiring looms....

thank you everyone for your helpful input
