Discovery 2a Custom Rear Door Card

Hey guys, just got my hands on a 2003 Discovery TD5.
Now time to start building her up for some touring, manly to fishing spots.
I had a 1991 Pajero before the Discovery and had built rear drawers to suit.
It just so happens that both the Pajero and Discovery have almost the same rear load space and have been able to fit them into the Discovery without any dramas.

My next project is to build a rear door card to support a fold down bench to accommodate cooking and other food prep type applications.
Thought I would share my journey.
    Just like this.

Now I have searched hi and low and not found a pre-built solution to what I want.
So I have started to design one to cover my needs.
    1. Must be able to open drawers while the bench is folded down.
    2. Fit a gas 2 burner type stove.
    3. Be away from the rear door and glass, I don't want to be cleaning fat splatter from the rear.
    4. Be able to mount other accessories to the card.
Searching the net I found a neat concept of using draw sides mounted one above the other
to allow the bench to slide out and away from the interior, also allowing the draw too still open fully.

So far I have been playing with sketch up doing some design work.
The main door trim will be 3mm Aluminum, the bench will be 800mm long and 340mm wide 3mm thick and the same size for the splash back/wind guard.
A cut out on the bench when folded will allow access to the rear door handle and when folded open allow the gas pipe to go to a gas bottle for stove to hang on a hook under the shelf.

Still ironing out any details so would love input from other that may have done similar or have ideas. I will keep this thread going as I start the build.
    Cheers Rob

Interesting concept Rob ..... Drawers look very neat too.

I'll be following this with interest as i will soon be fitting out the rear of my D2 for touring soon.

For a lighting solution I fitted four 7W eagle eye LED lights to the bottom of the rear window brake light housing and also to the rear trim above the rear door opening.

The outer eagle eye on the far right of the housing could possibly be shimmed/angled so it casts it's beam further out to accomodate your extended drop down table.

    Cheers

That looks the goods easy way to light up the rear door with out much trouble. Will be doing something along these lines.
Is it switched off the rear door light switch?

    Hi Rob,

Both sets of lights are individually switched and fused. 12 Volt feed is from the 120AH auxiliary battery in the RH rear cargo bin. Switch is positioned above the RH rear bin vent.

Aluminium has been ordred should have it all cut and ready to build next week.
How have others attatched the new skin to the door? Was looking at Rivnuts in the original clip housing.
    Cheers Rob.

Rob, I think Rivnuts are what most people use. I'd certainly go down that route. Some nice stainless domed hex head bolts would finish it off perfectly.

Just don't forget that the table needs to be angled, not parallel to the bottom of the door card.

Good thinking Mike .... I hadn't thought about the door not being level once fully open.
