In addition to my previous post, I would strongly suggest an autobox to make use of all that torque. An Allison with programmable lock up and adequate cooler will easily reliably handle the torque, and behave 90% like a manual.

(If fuel consumption and $$$ weren't an issue, I would have a crate Ally injected Ford V8 and 6HP trans fitted to a 90. Then 1.6:1 high range and fit the G force active suspension off my Rangie....)

Back on topic.... Matching the Allison to the transfer case would be an issue, not sure how one would go BUT I can definitely recommend getting the transmission right. Diffs, well unless you are running 42" TSL's then ARB or Ashcroft centres will suffice, but choose some good axles.

This is a big undertaking, would be great to have the resources to try it all out.

A helical cut dog change would be stronger, (and quieter) but I'm guessing a lot wouldn't be able to cope easily with an H pattern shift.

At one stage Quaife did a 6 speed conversion for the R380 too, but obviously reckoned a clean sheet of paper design would be better.

[edit] I've often wondered how long the dogs would last too from multiple miss-shifts. It's pretty easy to round off the edges if you crucify the changes, but then you can destroy a synchro 'box pretty quickly too if you abuse it.

Read my post again and look for the word al-um-in-ium!

As I said, add the turbo, intercooler and blower bypass, big output injectors, open up governed rpm to 3200 or 3400 as it will be in a light vehicle not a truck, bus, or tractor, and the thing will honk. Detroit two strokes produce torque out of all proportion to their swept capacity and have it all the way up from clutch engagement.

Seriously why bother.. . if you want to go to that much effort just fit a Duramax and Alison. In no way does that 3-53 make sense to the original posters request.

Not gunna happen with the td5 lump and be reliable through the lot with that budget...

3-53 weighs in at about the same as the td5 and thats before you ally block it...

and ally block 3-53 wouldnt weigh in at more than 200kg with the options bolted on.

match yourself up a nice allison or eaton and your in with a chance.

as a one shot wonder it wouldnt be too hard to do.

JC, what would you consider the max reliable figures from a TD5 with standard boxes but uprated axles/diffs.
Do you have any before and after figures for the mods I am looking at?
Chip, lge cooler, straigt throug exhaust and DGas.
I appreciate there might be some commercial considerations, but a ball park figure?
    Thanks.

Twisted performance can supply a kit which on their car generated 239.5bhp and 510Nm on standard Internals.

MOST uprated chipped Td5's with a decent off the shelf intercooler, VNT and correct mapping should see around 155 to 165KW, and up to 450 to 470 Nm. This is entirely ballpark, Dgas changes things yet again. I personally would try without gas, but that is my personal opinion, plenty will disagree.

The problem is that any more torque and the R380 will need to go, the diffs can easily be made strong enough at these figures if retaining sensible tyres. Slip is better than grip for drivetrain longevity.

The LT230 will handle those numbers fine, but in the centre diff I would use a 1 piece centre diff crosspin with open gears and selectable difflock, OR a Quaife ATB. (My preferred option)

There are plenty of harder charging Td5 mods available ex UK, JE, Twisted, etc etc, it depends how much $$ you want to spend and what you want to do with the vehicle. Above all don't forget it IS ONLY 2,5 litres!!! But it is a fantastic 2.5 litres
